How to Make a Wooden Box (Step by Step with Pictures)

Making a wooden box is a classic project that’s great for beginners in woodworking. You might come across various ways to build one – some use hand tools like chisels and mallets, while others might go for power tools for more precision.

In this blog, I’m going to focus on using a table saw one of the best tools for this kind of job. The process I’ll be demonstrating avoids nails or screws. Instead, I’ll show you how to use rabbet joints for assembling the box. This method ensures a neat and sturdy finish, and it’s applicable to both the body of the box and the lid.

By the end of this guide, you’ll know exactly how to make a wooden box using a table saw. This approach is straightforward, and the result is simple, yet beautiful. Once you finish it, you’ll be proud of what you’ve built. What are the Different Ways of Making a Wooden Box?

There are a few different ways and approaches to making a wooden box. You can achieve great results with all of them, however, the effectiveness of each method can vary depending on the situation. Personally, I prefer crafting a box using a table saw.

Using Hand Tools: When it comes to making a wooden box with hand tools like chisels, hand saws, and mallets, it is really about the basics. It’s a hands-on way to feel connected to your work. This approach is pretty budget-friendly. The downside is it takes more time, steady hands, and some experience to get those cuts and joints just right.
Using a Table Saw: For me, the table saw is the preferred way. With a table saw you will get those clean, precise cuts, and you can adjust as you go to make sure everything fits perfectly. You won’t need any other tool, the entire box can be crafted with just a saw. But remember, you’ve got to be careful – a table saw needs your full attention to keep things safe.
Using a Router: If you’re aiming for a box with a bit more flair, like fancy edges or special joints, then a router is the go-to tool. It’s great for those extra details that make your box stand out. Remember, though, that it’s mainly for adding those final details, and you’ll need a different tool for the basic cuts.
Using a Miter Saw: Another method for making boxes is with a miter saw, which allows for precise 45-degree mitered cuts. Although these cuts can also be made on a table saw, having a double-bevel miter saw simplifies the process tremendously. A double-bevel miter saw allows you to make repetitive consistent cuts on both ends of the wood pieces.

Let's start building!

Making the box involves cutting, gluing the side pieces and the bottom together, and making the lid. All these cuts can be made easily on a table saw, eliminating the need for additional tools. The sides are joined using rabbet joints and glue. The lid is connected to the body using cut rabbets, eliminating the need for hinges.

A top flat saw blade is ideal, but a standard saw blade will also do the job. For cleaning up the cuts, use a chisel and a sanding block.

The box and its lid are crafted from 18mm thick pine strips, but you can also use thinner pieces, like 12mm, if preferred The assembly relies solely on glue, with no screws or other fasteners.

How to Make a Wooden Box (Simple Wooden Box)

Step 1: Cut the Sides of the Box

Before starting the cuts, make sure the board’s edges are sharp. If they’re not, make a cut to remove the rounded edge.

Then, proceed to cut the side pieces for the box: two longer pieces (240mm x 80mm x 18mm) and two shorter ones (120mm x 80mm x 18mm). For safety, use a push block or push stick when working with the table saw. Rip the board using the table saw fence, then crosscut the pieces using a crosscut sled.

NOTE: When making cuts, make sure the saw blade is set slightly higher than the thickness of the board being cut.

Step 2: Cut the Rabbets for the Sides

First, mark the rabbet width on the longer sides, which should be equal to the thickness of the wood (18mm in this case). Set the saw blade height to 9mm (possibly 10mm) to determine the depth of the rabbet.

For precise width, use a miter gauge and adjust the table saw fence to the required position. Instead of relying on the fence only, attach to it an additional stopper. This setup ensures the workpiece moves freely without binding against the fence during the back-and-forth movement. You can have the same setup by using a crosscut sled with a stopper.

To make the cut start by positioning the fence closer to the blade, allowing you to incrementally adjust and achieve the perfect width for the cut.

TIP: Use a top flat saw blade for the best result. If you don’t have one you can use a standard and clean the cut with a chisel.

Step 3: Cut the Rabbets for the Bottom

For the bottom of the box, I’m using 9mm plywood and taking a slightly different approach to cut the rabbets.

First, attach a sacrificial piece of wood to the fence. Then, move the fence close to the blade for the initial cut. Gradually adjust the fence away from the blade after each cut until you find the correct position, then lock the fence. Make a cut on the remaining three side pieces and remove the rest of the material.

Assemble the box, making sure that all four side pieces are perpendicular to each other. Then, measure the precise dimensions needed for the bottom piece and cut it accordingly. Finally, do a test fit of all the pieces. Use sandpaper to fix any imperfections.

Step 4: Glue all the Pieces Together

Apply glue to all the rabbets, and use picture frame clamps along with ordinary clamps to secure the pieces during the gluing process.

TIP: If your bottom piece is a perfect rectangle, it will help to maintain the shape of the box.

Step 5: Make the Lid

Cut the lid to the required size (244mm x 160mm x 18mm) and then make rabbet cuts around its entire perimeter. Slowly sneak up on the cuts, and make test fits between each cut until the lid fits perfectly in the box. While making the cuts, again, use a sacrificial piece of wood attached to the fence.

Step 6: Apply a Finish

Sand the entire box using high-grit sandpaper and, if you want, slightly round the edges for a smoother finish. Then apply your chosen wood finish. In my case, I’m applying several coats of wood wax to enhance its appearance and durability.

How to Cut Splines on a Wood Box?

To accurately cut splines on a wooden box, using a spline jig is the most effective method. This can be done either with a router and a router spline jig or with a table saw equipped with a table saw spline jig.

For the cleanest cuts, an up-cut router bit or a flat-tooth saw blade are the best tools, as they ensure no gaps between the spline and the box, allowing for a smooth transition. If you don’t have these available, a standard blade will work, though any resulting gaps might need filling. You can fix the gaps by using a paste made of wood dust and glue.

Splines serve two main purposes: reinforcing the joint and enhancing the box’s aesthetics. While spline widths can vary from very thin to thicker, a typical choice is between 2-4mm. Using wood that contrasts with the box material makes the spline nicely stand out.

Although splines are commonly used in mitered joints, they’re not limited to them; you can also use them in butt joints, rabbet joints, and others.

When you start using a table saw, crafting a wooden box should be one of your first projects. It’s a great way to become familiar with using a miter gauge, a crosscut sled, and the table saw fence. When it comes to creating stunning pieces like live edge tables, coffee tables, floating shelves, or cutting boards, live edge wooden slabs are an amazing choice. While the process may seem easy and straightforward, there are a few challenges that require attention before you start your project. Wood slabs can have quite a few defects. They can be warped, cracked, too wet, moldy, full of soft spots, or eaten by living bugs. Some of these defects are acceptable, even sought after, and desirable for your project, but some can cause unnecessary problems that you want to avoid.

One of the initial steps in working with live edge slabs is selecting the right piece of wood and preparing it appropriately. Not every slab will be suitable for your project, and using an unsuitable slab can lead to unnecessary complications along the way, especially during the flattening phase. Using the right slab is simply crucial, so spend some extra time picking the right one.

(And believe it or not, depending on the project and your personal preference, you might actually want to find some defects in the slab to give it extra character and make it more stylish, unique, or appealing.)

One of the common challenges faced when working with live edge slabs is dealing with moisture content, often referred to as “wet wood.” Working with an acceptably dry live edge wood is one of the most important things to ensure the successful completion of your project. For that you need to understand what green wood is, how to determine if a slab is dry enough to work with, the potential consequences of using wet wood, the ideal level of humidity for a slab, the drying time required, and the methods used to measure moisture in the wood.

What is Green Wood?

Green wood is freshly cut or unseasoned wood that contains a lot of moisture. When a tree is recently harvested, it retains this moisture. The high moisture content in green wood can cause it to shrink, warp, and undergo undesirable changes as it dries.

Consequences of Working with Wet Wood

Using wet wood in your project can lead to various issues. As the wood dries, it may experience significant shrinkage, resulting in cracks, splits, or warping. These defects not only compromise the structural integrity of the piece but also diminish its overall aesthetic appeal. Additionally, wet wood may be more prone to mold growth, further impacting the quality of your project. By using well-dried wood, you can easily avoid all these issues.

Ideal Humidity Level and Drying Time

For optimal woodworking results, it is recommended that a live edge slab reaches a moisture content level that corresponds to the humidity of its intended environment. The ideal range typically falls between 6% and 8% moisture content (up to 12% is acceptable). However, the specific drying time required for a slab depends on factors such as the species and type of wood, thickness, and prevailing environmental conditions. Typically, it can take several months to years (up to a year or two) for a slab to properly dry and stabilize.

Two common methods for drying lumber are air drying and kiln drying.

Kiln drying utilizes controlled heat and humidity to speed up the drying process

Each method has its advantages and considerations, and the choice depends on factors like available time, desired speed, and the specific requirements of the project.

Measuring Moisture in Wood

To find out what is the moisture level of a live edge slab, you can use either a pin meter or a pinless meter.

A pin meter utilizes metal probes that penetrate the wood’s surface, measuring the electrical resistance and providing moisture readings. On the other hand, a pinless meter uses electromagnetic waves to scan the surface without damaging the wood.

A pinless meter is much better than a pin meter. They are more precise, they can measure the moisture level on the entire slab, they measure deeper than pin meters, and they leave no marks on the surface of the slab. Nevertheless, the price is higher in comparison to pin meters but the quality is adequate. You can get a cheaper moisture meter for around $30 (typically pin meters) or a quality pinless meter ranging from $300-500 (look for quality Wagner meters).

2. Bugs in Wood

When working with wood, it’s important to address the possibility of bugs living inside it. Bugs in wood can remain dormant for years and later emerge, leaving behind tiny holes and sawdust. You really can’t tell for sure whether there are any living bugs inside. To be on the safe side, just assume your slab has bugs. Look out for powdery holes, which may indicate the presence of powderpost beetles. Promptly addressing any infestation is important to prevent further damage to the wood.

If the wood has been kiln-dried, the bugs are likely eradicated due to the high temperatures used in the process. However, if the wood has been air-dried, you can assume there are still bugs inside. Treat it for bugs by placing it in a kiln or exposing it to elevated temperatures (around 60°C) for an hour. The key is to ensure that the entire slab, including its core, reaches the required temperature for bug eradication.

3. Slab Warping

Slab warping (slab twisting) is one of the common issues encountered when working with live edge slabs. It refers to the bending or distortion of the wood, compromising the stability and visual appeal of the slab. There are a few reasons why slab warping occurs. Understanding and implementing preventive measures can help you avoid this problem. If warping does occur, there are techniques available to flatten the slab and restore its original shape.

Moisture Imbalance: Uneven drying of the wood can result in differential moisture content.
Changes in Humidity: Fluctuations in humidity levels can cause the wood to expand or contract.

Locations such as basements, garages, or storage units, are less suitable for storing live edge slabs unless they are adequately heated and equipped with dehumidifiers.

How to Avoid Slab Warping

Proper Drying: Ensure that the slab is thoroughly dried and has a consistent moisture content throughout.
Controlled Environment: Store the slab in a stable and controlled environment to prevent rapid changes in humidity. Store it for a few weeks in the location where it’s going to be used to adjust to the moisture content of the location. Then finish it.
Proper Storage: When drying wooden slabs, stack them on top of each other. The weight of the slabs helps to maintain their flatness during the drying process
Upright Position: After flattening the slab store it upright, not lying down.
Sealing: Apply a sealant or finish (polyurethane, shellac) to all surfaces of the slab to maintain moisture balance and minimize moisture absorption or loss.

Getting a twisted slab back into shape requires a couple of approaches to flatten it. If you’re looking for a simple DIY solution, start by placing the warped slab on a flat surface and carefully distributing weights across it. This gradual method allows the wood to regain its original form over time.

For a more advanced and precise approach, you might consider using professional tools and techniques. Resawing the slab, using a planer, a CNC machine, or a Router sled can help you achieve a perfectly flat surface.

4. Slab Cracking

Slab cracking is the second most common issue when working with live edge slabs. It refers to the formation of cracks or splits in the wood, which can detract from the overall quality and stability of your project.

Slab cracking occurs due to internal stress exceeding the wood’s structural capacity. Factors such as moisture content, drying process, and wood species influence the likelihood of cracking. To avoid slab cracking, follow these preventive measures:

Ensure proper drying of the slab, allowing it to reach a stable moisture content before starting your project.
Regularly monitor the moisture content using a moisture meter.
Implement a slow and controlled drying process to allow the wood to adjust gradually.
Seal the ends of the slab with an end grain sealer or wax to prevent excessive moisture loss or gain.

To treat cracks, voids, and knot holes in wood, epoxy resin can be used as a reliable solution. It is applied to the cracks and holes, penetrating deep into the wood fibers and creating a strong bond. As the epoxy cures, it hardens and reinforces the areas, providing added strength and stability to the wood. The filled areas can then be sanded and finished to achieve a smooth and polished surface. Flat live edge slabs offer an incredible combination of strength, stability, and durability, making them an excellent choice for various applications such as kitchen and dining room tables, coffee tables, cutting boards, serving trays, and other captivating decorative pieces and furniture.

Before you start flattening the slab, it’s important to ensure that it’s properly dried for your specific climate. This step is crucial and you shouldn’t bypass it. Working with a stable and reliable material will prevent any further warping and cracking, making sure you will not need to flatten the slab again.

Resultant Thickness of the Slab – It is important to consider the following factors if you want to end up with an exactly thick slab. As the slab size increases, more material needs to be removed to get to the low spots and achieve a perfectly flat slab. There are a few ways how to mitigate these challenges. You may consider cutting the slab to a manageable size before flattening it or opting to rip the slab in the middle to end up with smaller pieces. Reducing the overall surface area will result in less waste. Although, that depends on the type of the project and the result you want to achieve.

How Much Material is Removed from Flattening a Slab?

When it comes to flattening a slab, the amount of material that needs to be removed can vary. It depends on a few key factors.

Firstly, the initial condition of the slab plays a role. If it has significant imperfections or twists, more material may need to be taken off.
Secondly, the desired levelness is important. How flat do you want the slab to be? This will determine the amount of material removal required.
Lastly, the size of the slab matters too. Larger slabs generally require more material to be taken off to achieve a flat surface.

Take into account that you will need to remove a lot of material even for relatively flat slabs. Typically, for a relatively flat slab, you will be removing a few millimeters from the thickness. On larger slabs that are more twisted, you might be removing up to a few centimeters from the thickness. If you want to end up with a specifically thick slab you should add up to 2 centimeters (up to 1 inch) to the thickness of the slab to start with.

When using a planer it is essential to begin with a relatively flat slab and consider the size of the slab and the potential for tear-out during the planing process. When a curved board is fed into a planer, it will come out thinner but still curved. The same principle applies to planing twisted and warped slabs. Despite some of the drawbacks, a planer is the number one choice for flattening large wooden slabs.

2. CNC Machine

A CNC machine is a powerful tool for flattening wooden slabs. It operates as a computer-controlled router with a flat surfacing bit, moving back and forth, allowing for precise and automated material removal. Typically, you can surface one side of the slab on the CNC machine then flip it and pass it either through a planer or again use the CNC machine until the entire slab is flat.

Suitable for twisted slabs: When slabs are too twisted to be planed, a CNC machine can effectively flatten them, acting as a large jointer.

However, it provides an excellent option for addressing twisted slabs that cannot be planed effectively and typically is cheaper than a planer.

3. Slab Flattening Jig (Router Sled)

When it comes to flattening wooden slabs, one effective method that stands out is the use of a slab flattening jig, also known as a router sled. This tool allows you to level the surface of the slab with precision and ease. It is an affordable alternative to large planers or CNC machines. A slab flattening jig basically behaves like a CNC machine. You can easily build it at home, using MDF or plywood, or get one from a shop (this is a great router sled – Woodhaven 51).

One of the main benefits of a router sled is that you can build it to any size you want. This way, you will be able to flatten slabs that won’t fit into a planer or a CNC machine.

Cost-effective option: Slab flattening jigs are significantly more affordable compared to large planers or CNC machines.

How to Flatten a Wood Slab - Tips

Here are a few tips to help you if you want to flatten a live edge slab:

Before starting the flattening process, evaluate the condition of the slab. Identify any major imperfections, twists, or high spots that need to be addressed.
Ensure the slab is securely positioned and supported during the flattening process. This will prevent unnecessary movement or vibrations that could affect the accuracy of the flattening.
When using tools like a planer or jointer, make multiple passes instead of removing a large amount of material in a single pass. Gradual passes reduce the risk of tear-out or uneven surfaces.
If the slab is twisted a lot, you can add shims underneath the slab to level it during the flattening of the first side. This will result in less waste, ending up with a thicker slab.
Mark a grid on the slab with a pencil or chalk to track the progress.
When using a flattening jig try to run the router with the grain (not across the grain). You will end up with less tear-out and fewer marks on the surface.

A vise is one of the must-have tools for a workshop. Whatever project you will be working on at some point you will need a secure way to hold workpieces in place. Using a metal vise is not always beneficial. They are heavy and difficult to transfer, and for more delicate woodworking projects, you’d better use a wooden vise with wooden jaws.

Making your own wooden vise can be a fun and rewarding DIY project, and it is also an excellent way to save money compared to buying a shop vise. The process involves making a stand, the jaws, a screw mechanism, and the handle. All the materials are inexpensive and easily available, and with a little bit of woodworking experience, you can make a nice addon to your workshop.

The wooden vise consists of 4 main parts – the vise stand, the jaws, the screw, and the handle.

The entire vise is mainly made of Baltic birch plywood. Baltic birch is great due to its high density, stability, and durability – a perfect choice for a wooden vise.

The overall dimensions of the vise are 29 x 16 x 13,5cm. The jaws are replaceable and can open up to 10cm. The vise is portable and you can easily attach it to a workbench with hold-down clamps.

Note, that this is not a woodworking project for complete beginners. It will take quite a bit of time to finish the vise. A weekend might not be sufficient to finish it. Nevertheless, it is worth it.

NOTE: The most important part of the build is to make sure the front jaw slides smoothly and securely in the vise. That means the screw mechanism needs to be in the lower part of the vise, close to the sliding part. Also, be careful when making the jaws. The jaws need to align and close perfectly parallel to each other. Pay attention to detail in the building process.

How to Make a Wood Vise for Your Workbench

Step 1: Build the Wood Vise Stand

Cut all the plywood pieces to size. I made all the cuts using a circular saw and the Proxxon mini table saw in combination with a straight-edge guide and a small crosscut sled. This method was quite tedious and honestly, quite demanding.

TIP: If you have a standard table saw and a crosscut sled, use it. You will save a lot of time on preparation. Preparation is one of the most important parts of making a wooden vise, you want to get the measurements right. If you don’t have one, that’s okay, it’s still possible.

1. Make the sliding mechanism

Cut a slot in the front jaw’s base (22cm x 5cm x 1,2cm). The slot dimensions equal the dimensions of the aluminum bar (17cm x 3cm x 0,6cm). Use a router dado jig to cut a perfect slot.

Glue the aluminum bar on the fixed part of the base with epoxy. Additionally, you can add a few screws. Make sure the bar is centered.

Add the 3 bottom plywood pieces of the back jaw on the piece with the aluminum bar, glue them together, and secure them with screws. It is important to do it in this step, as you won’t be having access to the piece once it is glued to the base.

2. Assemble the pieces of the base

Glue 2 plywood strips to the baseboard (18cm x 1,5cm x 1,2cm). The distance between the strips equals the width of the front jaw’s sliding part. Make sure the pieces are centered. Then, glue the piece with the aluminum bar on top of them – the aluminum bar faces downwards. Once the glue is dry, secure all the pieces with screws.

Together the pieces create a pocket into which the movable part of the front jaw will slide.

Step 2: Build the Wood Vise Jaws

1. Make the jaw stands

First, add 4 plywood bottom pieces onto the sliding part of the front jaw (that will level the height of both jaws stands). Then glue 2 additional pieces on top of the stands.

NOTE: I cut the top pieces at an angle using a Japanese Ryoba saw and used a drill disc sander to smooth the surfaces and the edges. This step is optional but gives a nice “vise look” to the vise 😉.

Then run a few screws though all the pieces.

2. Make the jaw holders

Cut two 4mm holes in the front plywood piece and then cut two 15mm holes with a Forstner bit to sink in two t-nuts. Make sure the t-nuts are flush with the surface. This setup will allow you to change the jaws as needed.

Glue the front piece with all the other small jaw pieces and wait until the glue fully dries. Smooth the edges with sandpaper or a sander.

3. Install the jaw holders

Glue the jaw holders on the stands. When attaching the holders make sure the jaws align and close perfectly parallel to each other. This is one of the most important steps of the whole process.

To make sure the jaws are positioned correctly, insert a wooden strip between the jaws and use clamps to tighten the jaws against each other, and press them to the stands. Add a few screws from the bottom.

NOTE: The jaw holders are aligned with the stands on the outside. That leaves space on the inside for the jaws.

4. Mount the jaws on the vise

Cut the jaws to size and mount them on the vise using 4mm screws. Use flat head screws and make sure they are flush with the surface. I am using beechwood for the jaws. Once the jaws wear out, you can simply replace them with other ones.

NOTE: for further work you can remove the jaws for now.

Step 3: Install the Wood Vise Screw

Close the jaws and drill a 10,5mm hole through both the stands for the threaded rod. Cut the threaded rod to size and use epoxy for metal to attach a head at the end of the screw.

Before attaching the head drill in a hole for the screw and a hole for the handle.

TIP: I am using a drill press to attach the head to the threaded rod and to make sure the screw is perfectly perpendicular to the head.

Cut a hexagon for an M10 nut in the plywood counter piece and use epoxy to glue it in. Then glue the piece on the body of the vise. Make sure the bolt’s center is level with the holes for the spindle. This step is very important in order to make the vise slide and screw smoothly.

Screw the spindle in the nut. Mark the position for the “pulling” nut on the screw and attach it to the screw permanently with epoxy.

TIP: I used a nut and a washer to get a larger pulling surface and used painter’s tape to prevent the epoxy from staining the stand. Before fixing the nut to the screw make sure it doesn’t stand in the way and the vise jaws can touch easily. If not chisel a square in the back jaw stand until the jaws connect.

Step 4: Make the Wood Vise Handle

Cut the steel rod to size, sand the ends, and insert it into the spindle. Apply epoxy on the ends and cover them with caps.

Possible improvements to the vise

Stronger front jaw – The sliding (bottom) part of the front jaw can break if too much pressure is applied. A quick fix is to insert a pad between the front jaw and the back jaw to even the pressure.

A long-term solution is to either move the screw closer to the lower part of the front jaw or to make a vise with a stronger base. However, by strengthening the base, the vise will increase in size.

How to use a wooden vise for woodworking:

Install the vise on the workbench and secure it with clamps.
Open the jaws of the vise by turning the handle clockwise.
Place the workpiece between the jaws and tighten them adequately. Do not overtighten the vise to prevent damage to the jaws and the workpiece.
Adjust the position of the workpiece as necessary during work.

Tips when using a wooden vise:

A wooden vise is not as durable as a metal vise. Be careful not to overload the lower part of the front jaw when tightening the vise. That could lead to uneven pressure and breaking the jaw. In case of strong tightening, pad the bottom of the front jaw.
Use protective pads to prevent damage to the jaws and the workpiece. Leather and rubber are suitable materials.
Do not overtighten the vise. This can easily damage both the vise and the workpiece.
Regularly lubricate the vise’s screw to ensure the vise moves smoothly.

NOTE: If you are planning to use the jig with water as lubricant you should consider coating the base with a water-resistant finish.

Whether you are a beginner or a paracord crafter expert a paracord jig is an essential tool for any paracord weaving and braiding. With its help, you will be able to easily make bracelets, dog collars and leashes, belts, lanyards, and more.

One of the key advantages of a paracord jig is that it holds a paracord in position while braiding or weaving, making it easy for the user to concentrate on the project. You can easily make your own DIY paracord jig at home, there is no reason to buy it at the store. There are many types of paracord jigs you can make, ranging from simple ones to more complex ones.

In this article, we will be making an adjustable paracord jig that can be used to make bracelets, dog collars, key chains, lanyards, and other decorative items.

A paracord jig is a great device for those who enjoy crafting with paracord, as it allows for more precise and consistent braiding or weaving.

This paracord jig is easily adjustable and can accommodate any size of bracelets or dog leashes from less than 5″ (12cm) to over 20″ (50cm). It can be clamped down to a table or workbench to prevent the jig from tipping over or moving around the table while weaving. The height of the jig (5″ – 9,5cm) is fully sufficient for comfortable work with the hands.

How difficult is it to make a paracord Jig?

A paracord jig is a device that is used to hold and secure a paracord in position while braiding or weaving. It can be adjusted to various lengths, which makes it a unique helper when making bracelets, dog collars, keychains, and others. There is a whole range of paracord jigs, from simple to more complex with the possibility of full customization for the given project.

Making a simple paracord jig is quite easy and any beginner can do it. A basic paracord jig can be made using a piece of straight wood and a few fittings. The material is easily available and you will be able to build it in a few minutes.
An advanced paracord jig requires some hands-on skill and will take a few hours to make. Nevertheless, such paracord jig offers more setting options, enabling the user to create more complex braided or woven designs.

What to consider when making a paracord Jig?

When building a paracord jig, there are a few important things to consider:

Range of use: the range of use determines what types of projects you will be able to do. A multi-purpose paracord jig will allow you to make bracelets, dog collars, leashes, keychains, lanyards, and more.
Adjustability: the paracord jig should be adjustable to support different lengths of paracord as needed for different projects.
Stability: the jig should be stable and secure when in use. It should be possible to attach it to the table with clamps to eliminate any wobble and prevent any movement on the table.
Ease of use: the jig should be easy to set up, use and adjust as necessary.

Let's start building!

The paracord jig consists of 2 main parts – the base and the adjustable buckle stands.

The entire build is made of Baltic birch plywood, MDF, and Aluminum bars. The overall dimensions of the jig are 60 x 10 x 9,5cm, thanks to which it can accommodate any size bracelets or dog leashes from less than 5″ (12cm) to over 20″ (50cm).

The adjustable stands are replaceable, as are the clips and buckles, which can easily be changed as needed.

This is an advanced paracord jig that offers additional features. Is not a simple beginner project and some woodworking skills are necessary. However, many areas can be made differently and work can be simplified.

How to Make a DIY Paracord Jig

Step 1: Build the Paracord Jig Base

Cut the base pieces to size (MDF and Plywood). There are a few ways how to make the cuts. You can use a circular saw in combination with a straight-edge guide, or a table saw with a small crosscut sled. If you don’t have any of these tools at hand you can use a jigsaw.

Glue the plywood and MDF piece together.

1. Draw the design on the base piece

Draw the design on the base piece. Mark the position for the self-adhesive measuring tape, the guide rail, and the t-track. I am leaving extra space (around 1,5cm) on each side of the base piece. It adds more stability to the paracord jig and can be used for clamping as well.

2. Cut the t-track

Cut the t-track and the slots for the self-adhesive measuring tape and the guiding rail. I am using a router for all the cuts. The grooves are clean and precise. To make the cuts I used a router dado jig. If you don’t have one you can use a simple straight-edge guide. (Of course, you can always buy a shop track)

Sand the dados to get rid of splinters and smooth the surface for a better slide.

Cut the t-track MDF strips and glue them or screw them into the track. If you use glue, be careful not to get it in the central track. It would be quite difficult to get rid of the glue access afterward.

Step 2: Make the Paracord Jig Stands

1. Make the adjustable stands

Cut the base piece to size and drill in a 6mm hole. We will use this hole to attach the stands to the jig base.

Glue the other pieces on top of each other and wait until the glue has fully hardened. The top wood pieces of the stand form a short t-track.

TIP: Use corner clamps to align the stand pieces and to make sure they are perpendicular to the base.

2. Attach an aluminum slider

Cut an aluminum flat bar (7cm x 1,2cm x 0,4cm) and round the corners and edges. Make sure the bar slides easily in the base track.

Insert 2 washers into the track, place the aluminum bar on top of them, apply epoxy, and glue it to the paracord jig stand. Make sure the stand is square to the base.

NOTE: I didn’t have an aluminum bar of the right height so I glued 2 flat bars together.

3. Tape the self-adhesive measuring tape

Mark the start of the measuring tape, cut it to size, and tape it into the track. The starting position is at the foot of the stand.

Step 3: Attach the Stands to the Paracord Jig Base

The stands are attached to the base with t-track bolts and wing nuts. This way you can easily adjust and set the position of the stands.

Insert the track bolts into the t-track, place the stands on top of them, and fix the stands in position with washers and wing nuts.

To mount the buckles on the paracord jig use the t-tracks on top of the stands. I am using slightly bent connection brackets. You can easily adjust them or replace them as necessary.

Below is a picture of the finished adjustable paracord jig.

Possible Improvements to the Paracord Jig:

Buckle wheel – make a “buckle wheel” with multiple different buckle sizes that can be attached to the top of the stands. You won’t have to change the buckles, but just choose the one you need.
Paracord needle storage – drill multiple holes in the side of the stand to store the paracord needles. There is space for a variety of paracord needles.

How to Set up and Use a Paracord Jig

The steps provided below describe how to set up and use a DIY paracord jig. For a better understanding of how to build it, how to set it up, and how to work with it, refer to the included video.

How to use a paracord jig:

Secure the paracord jig to a stable surface with clamps.
Loosen the wing nut and adjust the paracord jig to the desired length. Use the attached ruler for accurate settings.
Select and attach the desired clip with a wing nut on top of the adjustable slider
Attach the anchor buckles. Place the female buckle on one end of the jig and the male part on the other.
Use the guide rails on top of the adjustable slider to set the right paracord tension.
Start knotting the paracord according to your pattern.
Adjust the tension as necessary while knotting
Loosen the wing nuts once finished and remove the paracord from the jig

TIP: Instead of clamps that hold the paracord jig in the position you can use rubber feet to prevent the jig from slipping around.

3 Different Ways How to Cut a Circle in Wood (Explained!)

While working in the workshop, sooner or later you will come across a situation where you will need to cut a circle for your project. You might need to cut out small circles to serve as coasters, or perhaps large ones to serve as table tops. Whatever the need, being able to cut out a circle of different sizes comes in handy.

There are several ways how to cut a circle in wood using a number of different tools and approaches. You can cut a circle in wood by hand using a drill and a saw or you can use power tools for the job. In this tutorial, I will show you 3 different ways to cut a circle in wood using 3 different power tools – a trim router, a table saw, and a jigsaw.

The best way to cut perfect circles in wood is by using a power tool together with a specialized woodworking jig. A dedicated jig for a specific tool not only helps you achieve the best results but also allows you to repeatedly cut circles of the same size.

The use of individual circle jigs varies. Some are better to use if you are cutting through thick material, while others are better for cutting precise edges or circles of exact diameters.

I have already built several circle-cutting jigs. Each has its advantages and disadvantages. The circle jigs listed in this article are sorted according to my preferences and frequency of use.

The circle cutters I like to use most are the ones used in combination with a trim router. Cutting circles with a router is very comfortable and the resulting cut is accurate and precise. On the other hand, circle jigs that I don’t use that often are designed for a jigsaw. There are several factors that affect the quality of the cut and the overall result.

These are the TOP 3 circle cutting jigs designed for a trim router, a table saw, and a jigsaw. Read below how to make these circle guides, how difficult it is to build them, and what material you will need.

How to Make Circle-Cutting Jigs

There are multiple approaches and tools you can use to build a circle cutter. While it’s ideal to use the tool for which you’re building the jig, sometimes the complexity might require additional tools. To get the best result very often it comes to a combination of hand tools and these power tools – a table saw, a circular saw, a trimming router, or a jigsaw. However, you don’t need all of them and can interchange them as needed.

How Circle Jigs Work

All types of below-mentioned circle jigs use a pivoting pin to mount the workpiece and to cut out the circle. The pin defines the center point of your circle around which the workpiece rotates. Moving and adjusting the pin will change the radius of the circle. The diameter of the pin is the same for all the circle jigs, which enables their interchangeability. This allows you, for example, to cut a rough circle with a jigsaw guide and fine-tune it using a router guide.

To cut the circle you start by drilling a pilot hole in the piece of wood you want to process. You set the diameter, then you mount the workpiece onto the pivoting pin and make your cut.

“Pin-less” circle jigs are another option. These jigs rely on alternative mechanisms to identify the center of the circle and to rotate, eliminating the need for pins that leave a hole in the workpiece. This feature ensures a clean finish without any center marks.

Best Way to Cut a Circle in Wood

When making circles in wood, it’s crucial to think about a few key aspects. These factors determine the best power tool and jig for your task.

Circle Size – For tiny circles, ranging from a few millimeters to around 30 mm, a drill press with a Forstner bit or hole saw works best. For smaller circles that span from a few centimeters up to several tens of centimeters, most circle jigs are suitable. For larger circles, pairing a router with a router circle jig is the best way to go.
Circle Thickness – Cutting through thicker materials becomes more challenging. While a table saw can make precise cuts, it’s limited by material thickness. Jigsaws can handle deeper cuts, depending on the blade length, but might not always offer precision; the blade can flex, leading to uneven cuts. On the other hand, routers provide accurate cuts through wood, but you’ll need to work in several passes to avoid damaging the bit or burning the wood.

The table below shows which circle-cutting jig is most suitable for various scenarios.

3 Best DIY Circle Cutting Jigs - How to Cut a Circle in Wood

1. Router Circle Jig

Best overall jig for cutting circles in wood. Easy to set up, safe with great results. This is my preferred and favorite method of cutting circles in wood.

Whether you need to cut small circles or even large ones, this jig will easily help you do it. It is easy to set up, and easy to operate. Using this jig is safe and the resulting cuts are perfect.

The router circle jig has an adjustable t-track bolt with a pivoting pin included with which you can precisely set the diameter of the circle.

The quality of the cut mainly depends on the router bit used. There are 2 main router bits in particular designed for cutting circles with a trim router – a straight bit and a spiral bit.

To build the jig you will need a router, a circular saw, and a hand drill.

Advantages:

The edges of the circle are precise, clean, and without burrs, which is great for cutting table tops, serving trays, or bar stool seats.
Both small and large circles can be cut.
Adjustable circle diameter.
Easy to set up, easy to operate.

Disadvantages:

The length of the router bit determines the depth of the cut. Usually, it is less in comparison to a jigsaw or a table saw.
It is necessary to make several passes with the router to fully cut through the material.

CONCLUSION: Out of all circle-cutting jigs these router circle jigs are by far the best without a doubt. You can cut circles of any size, the cuts are clean, the result is great and they are easy to use.

2. Table Saw Circle Jig

The table saw circle jig is great for cutting medium-sized circles. Once set up you can quickly cut a circle with great results.

Follow all safety precautions and use additional safety devices like push pads, push blocks, magswitches, t-track stoppers, and others, which will facilitate the work and ensure greater safety when working with a table saw.

To build it you will need a table saw, a trim router, and a hand drill.

Advantages:

Cutting a circle on a table saw is quick and the results are great.
Suitable for cutting medium-sized and large circles.
Adjustable circle diameter.

Disadvantages:

Not recommended for cutting small circles. It is more convenient and safer to cut small circles using a router or a bandsaw.
Takes some time to properly set it up and find the right position between the jig and the table saw blade.

Woodworking jigs that can help in the building process (not a necessity though):

CONCLUSION: The table saw circle jig is easy to build, it doesn’t cost much and the results are good. The circle edges are clean without burrs (provided you are using the right blade). It is suitable for cutting medium-sized and large circles. However, cutting a circle on a table saw can be intimidating, and I don’t recommend using it for cutting small circles. Other tools would be more convenient and safer for that.

3. Jig Saw Circle Jig

Great for quickly cutting rough circles. Easy to set up and simple to use.

The jigsaw circle jig can be used both as a guide for cutting circles as well as a fence for making straight cuts. It is more suitable for cutting medium-sized or large circles, but not convenient for cutting small circles.

One of the common drawbacks of cutting a circle with a jigsaw is ending up with a skewed cut. That can be avoided by following these jigsaw-cutting tips.

To build it you will need a jigsaw, possibly a table saw.

Advantages:

Easy to use, easy to set up, quick cuts.
Enables both circular cuts and straight cuts.
Great for cutting rough circles.
Clean unburnt edges (provided the right jigsaw blade is used).
Adjustable circle diameter.

Disadvantages:

Cutting a precise circle can be somewhat difficult.
The right jigsaw blade needs to be used.
Cutting through thick material might result in skewed cuts.
Not suitable for cutting small circles.

CONCLUSION: If you only have a jigsaw then this guide will serve well. It is not the best jig to cut a perfect circle, although it is achievable. There are a few factors that determine the quality of the result – mainly the jigsaw blade and the jigsaw type. However, if you have either a trim router or a table saw, it is better to cut a circle with these tools. At least, that is my preferable way.

My Experience

All these circle-cutting jigs are very useful and so much necessary in the workshop. Soon enough, you will encounter a project where you will need one.

The first circle jig I built was for a jigsaw. However, this is not my preferred way of cutting circles. Ending up with a perfect circle might be a challenge. You need the right blade (both for curved cuts and the type of material), and preferably a jigsaw with a blade roller. Cutting a circle with a jigsaw often ends with skewed edges. The way I use this circle is to cut rough circles and then finish them on another jig.

The second circle jig I included in my workshop was a trim router circle jig. This is my favorite and most used circle jig. It is easy to operate, and safe and the cuts are perfectly clean. I created 2 versions of this jig – one for corded routers, and the other for cordless routers.

So far, the last circle cutter I made was for a table saw. I was quite surprised with the results. However, using this jig might be a bit intimidating and one can be nervous about it, but the results are good and you can achieve nice results.

How to Make a Universal Router Circle Cutting Jig (With Pictures)

There are many ways to cut a circle in wood. You can use a jigsaw, a trim router a hole saw or even a table saw. The easiest way to cut a rough circle shape is to use the tool freehand. But if you want to cut a precise circle the best way is to use the tool in combination with a woodworking jig.

To cut an accurate circle with a jigsaw you can use a jigsaw circle jig. To cut a circle with a table saw you can use an adjustable table saw circle jig. These methods work but sometimes they can be quite tedious. One of the most important things when cutting with a jigsaw is to use the right jigsaw blade and quite often you end up with skewed edges. Using a table saw will ensure precise perpendicular edges but cutting a circle on a table saw is cumbersome and it is not exactly the safest method.

Using a trim router is the best way to cut a precise circle in wood. In combination with a router circle cutting jig, you will achieve the desired results. I have already built a router jig for cutting circles. It is a great jig, unfortunately, the only disadvantage is that after several turns with the router, the cable gets tangled. It’s not a big deal, but it’s not comfortable. This is not the case for cordless trim routers.

So I made an upgraded version of a router circle jig. The router is not attached to the circle base with screws but adjustable bearings. This allows the router to rotate freely on the base. The router always remains in the same position and there is no need to worry about the cable anymore.

The router circle cutting jig is designed for cutting smaller circles (from 10 mm to 310 mm in diameter) and can be used both with corded and cordless trim routers. Also, any type of hand router can be used, since the router is not fixed to the base but gripped by adjustable bearings.

I built the circle jig in a few hours. As for the material, I used birch plywood and MDF.

This is an easy project for beginning woodworkers and it is a great jig for a trim router. If you want to cut precise circles in wood, then this circle jig will help you with that. Besides, the material doesn’t cost much and you will see how often you will use it.

How is this Router Circle Jig Different?

Typically, when using a standard router circle cutting jig, you need to attach the router to the jig with screws. This Router Circle Jig comes with a different design – it features three mounted bearings on its base. So, when you need to mount the router onto the jig, you simply place it between the bearings and adjust it as needed.

A plus of this design is that you can reuse the circular base almost every router comes with. There’s no need to create a unique base for this jig.

Another advantage is its flexibility with both cordless and corded routers. If you’ve used a corded router with a standard circle jig, you know how the cable can get in the way, needing adjustment with every pass you make. However, this circle jig design tackles that problem. The router stays in the same position throughout the cut, eliminating the constant need for cable adjustments.

What router bit to use to cut a circle in wood?

1. Straight bit

A double flute straight router bit is one of the basic router bits that can be used to cut a circle in wood. To cut a circle, turn the router slowly and gradually trim the individual layers of the material. That will prevent the bit from getting burned and the resulting cut will be clean. If used correctly, you can achieve great results with this bit.

When routing the blade of a straight bit is in less constant contact with the material since the bit tends to chop straight into the stock instead of slicing off the material. The blade of the bit touches the material along its entire edge, which is why it is necessary to take less of a cut and don’t feed as fast to prevent the bit from breaking.

Also, pay attention to the router’s rpm and the speed and depth of the cut to prevent the bit from burning, and possibly breaking. Chips and sand are not easily pulled up from the cut and it’s good practice to continuously clean the cut while using a straight bit.

2. Spiral bit

A spiral upcut/down cut router bit is the best router bit to cut circles in wood. The shape of the bit ensures more constant contact with the material. The blade of the bit touches the material only in several places along its length which reduces the chance of the bit being destroyed or burned.

The spiral shape of the bit provides a nice chip clearance and pulls up the chips and the dust from the cut more easily. Spiral router bits are the most expensive than straight bits, but typically they perform better and they ensure better results.

Let’s start building!

The circle jig is made of birch plywood and MDF. I used a thinner plywood board, measuring 6mm, to maximize the use of the bit length as much as possible.

Different types of hand routers can be attached to the jig. The router is not directly fixed to the cutting base but secured with bearings. Mounting and dismounting a router is very quick and there are no delays in setting the jig up.

The other benefit is that the bearings secure the router in place but the router can freely rotate on the spot. That allows to easily cut circles preventing the cable of the router from getting in the cut path or getting tangled up.

To build the router circle jig you will need a circular saw, a trim router, and a hand drill.

NOTE: The circle jig will work with router bits of different sizes but you will get the best results if used with one specific bit size. I am using a 6mm router bit.

How to make a Router Circle Cutting Jig DIY (with Bearings)

Step 1: Build the Base

Measure and cut pieces for the circle base – plywood piece (350 mm x 120 mm x 6,5 mm), MDF piece (MDF – 210 mm x 50 mm x 6 mm). Together they create a t-slot for the adjustable runner that sets the diameter of the circle.

To cut all the parts I was mainly using a circular saw with a circular saw straight edge guide and a circular saw track, though a jigsaw would work as well.

1. Cut a slot in the plywood piece

Cut a slot along the centerline of the plywood base piece (15 mm x 265 mm). Use a jigsaw with a jigsaw guide or a router with a dado guide to cut a precise and clean slot.

2. Cut a slot in the MFD piece

Cut a slot along the centerline of the MDF base piece (6 mm x 190 mm). Also, trim off a few layers of the material on one side of the MDF piece for the scale ruler – 1/2mm is enough. The width of the slot is equal to the width of the scale ruler.

Glue both pieces together and secure them with screws.

NOTE: It is important that both slots are aligned. Draw lines on the pieces and use them as guides.

Step 2: Make Bearing Mounts

The position of the mounts can differ depending on the router. I am building this circle jig primarily for a Dewalt D26203 Trim Router. The circle base plate delivered with the Dewalt router has a diameter of 115 mm.
You can either drill the holes specifically for your router base or if having multiple routers, you can make a universal circle base plate that can be used with each of the routes and would fit the circle jig.

Drill three 6mm holes in the base. Carve a hexagon around the holes for the nuts (Insert an M6 bolt in the hole, outline the bolt’s head and use a chisel to carve out a hexagon). After insertion, the nuts must be completely flush with the surface.

Use epoxy to fix the nuts permanently in the holes.

NOTE: To drill the holes for the nuts it is possible to use a Forstner bit as well. Though I wouldn’t recommend it. The 6mm plywood board is not thick enough and you can go easily through it.

Attach the bearings to the base and adjust them as necessary so they fit tightly around the circular base plate. (The bearings have an inner diameter of 8mm so they can be easily adjusted if used together with a 6mm bolt).

Step 3: Make an Adjustable Slider

Cut a plywood strip (115 mm x 15 mm x 6,5 mm) and drill in 3 holes along the centerline. The inner hole has a diameter of 6mm the outer holes 4mm.

1. Inner hole – tightens and fixes the slider in position (either with a wing nut or a wood knob)
Carve a hexagon around the center hole and insert an M6 bolt in. Use epoxy.

2. Outer holes – the closer one to the center serves as a pivot point, the other as a readout of values on the scale ruler.
First, insert a brass pin in the hole closer to the router bit and let 4mm stick out – this pin serves as the pivot point (remember, the pin points down into the cut material). Mount the slider in the slot and secure it with a wing nut.

After mounting the slider add the scale value reader.

Step 4: Make a Test Circle Cut

Make a test circle cut before attaching the scale ruler. Cutting a circle will serve as a reference for the placement of the ruler.

Mount the router on the circle cutting jig and set a circle diameter to 100 mm (I am counting with the outer edge of the router bit). Cut a circle and measure how much you differ from the set value.

Step 5: Add a Self-adhesive Scale Ruler

Once finished with the test cuts, keep the settings and tape a scale ruler to the base of the circle jig.

This is what the finished router circle cutting jig looks like. You may not be using it daily but it is definitely one of the top 5 woodworking jigs for a router. Surely pays off to have one in the shop.
