How to Make a Router Circle Jig (Multi-Function Router Base Addon)

In this blog post, I will be sharing how to make a router circle jig for a multi-purpose router base that I previously built. A multi-purpose router jig is a tool used in woodworking with a trim router that can perform a wide range of tasks such as cutting dados, grooves, rabbets, mortises, flattening wooden surfaces, and even making homemade T-tracks. One of the things that make this jig particularly useful is its versatility.

When it comes to cutting circles in wood, there are several tools you can use such as a jigsaw, a circular saw, or a bandsaw. However, my preferred tool for this task is a router. The results are precise, and the edges come out clean. Additionally, you can easily adjust the diameter of the circle you want to cut, making it a great choice for both small and large circles.

There are two ways to cut a circle with the multi-function router jig:

You can attach an additional accessory to the multi-purpose router base using T-nuts. However, this method is limited in terms of the diameter of the circle it can cut, and should only be used for small diameters.
You can attach a prolonged arm to the multi-purpose router base. This method allows you to adjust the diameter of the circle you want to cut with an embedded scale ruler. The length of the arm determines the maximum diameter of the circle you can cut.

The benefits of the circle jig addon are that you will not need an additional standalone circle-cutting jig, it can be used to cut both small and large circles, and you can cut circles of an exact diameter using the embedded scale ruler. Moreover, it can be used with multiple different trim routers.

To make the route circle jig, you will need a plywood and MDF desk, which are easily available at any hardware store. These materials are strong and durable, making them an excellent choice for making woodworking jigs.

What type of router bit should I use to cut circles with my router jig?

When it comes to cutting circles with a router jig, the type of router bit you use can make a big difference. Here are two types of router bits that are commonly used for this purpose:

Straight bits: These bits have a flat bottom and are perfect for cutting circles with a consistent diameter. They come in a range of sizes, so you can easily choose the right one for your project. The benefits of using straight bits are their affordability, versatility, and precision. You can get a good quality straight bit at a reasonable price, and it can be used for a wide variety of other woodworking tasks, too.
Spiral bits: Spiral router bits are designed to remove material more quickly and smoothly than straight bits. They have a spiraling flute that helps to eject chips and keep the bit cool during use. Spiral bits can be a good choice for cutting circles in thicker materials or when you need to make a lot of cuts quickly. The benefits of using spiral bits are their speed, efficiency, and precision. While spiral bits can be more expensive than straight bits, they can save you time and effort in the long run, making them a good investment for serious woodworkers.

Let's start building!

As previously discussed, this is an add-on for a multi-purpose router base. It is assumed that you have already constructed the multi-purpose router jig.

Making a circle-cutting jig entails making an extendable arm, which consists of a t-track, an adjustable slider, and an embedded scale ruler.

Router circle jig properties:

Material: Baltic birch plywood, MDF, self-adhesive scale ruler
Total dimensions: 290mm x 60mm x 11.5mm (11.42 inches x 2.36 inches x 0.45 inches)
Total dimensions with router base: 405mm x 140mm x 140mm (15.94 inches x 5.51 inches x 5.51 inches)
Circle diameter: from 40mm to 420mm (1.57 inches to 16.54 inches)

This woodworking project is recommended for those with some experience in woodworking.

NOTE: The attachment to the multi-purpose router base is the most crucial aspect of this project. The joint experiences a lot of pressure while cutting a circle; thus, ensure that it is tightly secured.

How to Make a Router Circle Jig Addon for a Multi-Function Router Base

To begin building the circle jig, the first step is to disassemble all the parts of the multi-function router jig, leaving only the router base.

Step 1: Prepare the router base

To prepare the base for the circle-cutting jig, start by cutting out the plywood layer from the center of the base – do not throw it away. The cut-out width should be 5 cm, and it should be on the front part of the router base where the base is wider. You can use a Ryoba saw for this step, which will ensure clean and precise cuts.

NOTE: When building the multi-function router base, it’s best to avoid gluing the plywood and MDF layers on the front part of the base. This will make it much easier to make the cut-out and separate the two layers.

Turn the router base upside down and use a machinist square and ruler marking gauge to mark the position of the screws and nuts. Then, drill a 6mm hole and cut a square hole around the hole to insert the nuts.

When fixing the nut in the hole, use epoxy and make sure the nut is flush or just slightly sunk into the surface of the base. The nut should not protrude.

Step 2: Make the Circle Extendable Arm

To begin making the arm of the circle jig, start by cutting a piece of plywood and an MDF piece. These two pieces will be attached to the router base to form the arm of the circle jig.

The dimensions of the plywood piece are 290mm x 60mm x 6.5mm (11.4 inches by 2.4 inches by 0.26 inches), and the dimensions of the MDF piece are 250mm x 60mm x 5mm (9.8 inches by 2.4 inches by 0.2 inches). There are multiple ways to cut these strips, but I personally used a Proxxon mini table saw with a fence and crosscut sled.

To make a t-track in which the runner will move, you need to cut a slot in both the plywood and MDF strips. The slot in the MDF strip should be 15mm, while the slot in the plywood strip should be 6mm.

There are various ways to cut slots in wood – you can use a jigsaw, a coping saw, or a circular saw. My preferred method is to use a router dado jig.

Glue the plywood and MDF strips together. Ensure that no glue is present in the slot. If any glue is present, clean it thoroughly.

Once the glue has cured, cut a shallow slot on the top of the arm for the self-adhesive scale ruler. The slot should be just deep enough for the ruler to sit flush with the top of the arm.

Note, that the width of the arm is 60mm, while the hole on the router base is only 50mm. To fit the arm onto the base, you’ll need to cut 5mm from each side. I used a combination of a table saw and a hand saw to do this.

NOTE: Use sandpaper to get a nice fit between the arm and the base.

Step 3: Make the Slider

For the slider, it is better to start with a piece of plywood with dimensions wider than the final product. The final dimensions of the slider should be 120mm x 15mm x 5mm.

The slider is responsible for running in the t-track. It contains a mechanism that sets the diameter of the circle and a pivoting pin, which is used to cut the circle.

To create the fixing mechanism and the pivoting pin, you need to cut three holes in the plywood piece. The outer holes have a diameter of 4mm, while the inner hole has a diameter of 6mm. Cut a hexagon shape around the inner hole to accommodate the bolt head. After finishing the holes, cut the plywood piece to its final size.

Next, apply epoxy to the center hole and insert a bolt, ensuring it is flush with the surface. Then, apply epoxy to the outer hole and insert a brass pin, ensuring that the bolt and pin face opposite directions.

NOTE: The brass pin protrudes around 4mm from the surface of the plywood piece.

Insert the slider into the t-track, and use epoxy to secure the pin in the last hole. This pin will help you read the values on the scale ruler and adjust the circle diameter. Keep in mind that a simple pin will work just as well as a fancy one, so do not worry too much about making it too elaborate. 😉

Step 4: Attach the Circle Arm to the Base

First, cut a 15mm slot in the MDF layer of the router base to allow the slider to move closer to the router bit, enabling you to cut smaller circles.

Next, place the circle arm onto the router base and secure it with screws and washers. At this point, the arm should be firmly attached to the router base, and the slider should move smoothly along the track.

Step 5: Attach the Self-adhesive Scale Ruler

Note that this jig should be used with one size router bit only. I am using it with a 6mm router bit.

Set an arbitrary diameter on the arm and cut out a circle. Measure the diameter from the cut material (not from the circle) and tape the self-adhesive scale ruler to the right position on the circle arm. In this case, when setting the circle diameter, you will know you are cutting the outer diameter. (If you would prefer you can set the scale ruler for the inner diameter of the circle).

If you need to use your router base for other projects, you can easily detach the circle arm from it. Simply remove the screws and washers that hold the arm in place. Once you have removed the arm, you can bridge the hole on the router base with the cutout piece. This will ensure that the base is level and smooth, and ready for your next project.

How to Cut a Circle in Wood with a Router Circle Jig Addon

If you want to cut a perfect circle in wood, the router circle jig addon is a great tool to have. Here are the steps to follow:

Attach the extendable router circle cutting jig to the multi-purpose router base with screws.
Set the diameter of the circle using the scale ruler on the arm and lock the pivoting pin in position.
Drill a hole in the workpiece and insert the pivoting pin.
Start the router and slowly deepen the router bit in the workpiece.
Cut the circle by turning the router jig around the pivoting point.
Once the circle is cut, wait until the router is fully stopped before removing the circle jig.

TIPS

Don’t cut too much material at once: When using a router circle jig, it’s important to take your time and make multiple shallow passes instead of trying to cut through the entire thickness of the material in one go. This helps to avoid putting too much pressure on the router bit, which can cause it to break or leave burn marks on the wood.
Use a mat below the workpiece: Placing a mat or other protective layer underneath your workpiece can help to prevent damage to your worktable or work surface as you cut the circle. T
Use double-sided tape to fix the circle while cutting: To ensure that your circle stays in place while you’re cutting, consider using double-sided tape to secure it to the workpiece. This can help to prevent the circle from moving or shifting as you cut, which can result in a more precise and accurate cut.

How to Cut an Oval in Wood with an Ellipse Jig

You can use a circle-cutting jig to cut a circle in wood. It is easy to use and you will get great results. But how to cut an oval in wood? Cutting an oval in wood is not that different than cutting a circle. To cut an oval you will need an ellipse jig, which usually consists of a base and a circle-cutting jig.

Being able to cut an oval finds application mainly in the creation of table tops, kitchen trays, bowls, or cabinets.

The best way to cut a perfect oval is to use an ellipse jig, a trim router, and a suitable router bit (a double-edge spiral bit would be the best choice).

The ellipse jig consists of a base and a circle-cutting jig. The base can be attached to the workpiece either with screws or double-sided tape. The base has 2 perpendicular t-tracks that allow the movement of two specially modified t-track sliders. Each of the sliders moves in its own track.

The circle-cutting jig is attached to both sliders, whose set distance defines the minor and major radius of the oval. The base of the ellipse jig is smaller in size (20x20cm), which allows the cutting of small ovals. The ability to cut large ovals depends on the length of the circle-cutting jig.

All the material is easily available in a local store – plywood, HDF, few screws and bolts.

In this article, I will show you how to make a router ellipse jig, how to set it up, and how to cut an oval in wood with an ellipse jig.

To cut a perfect oval in wood, you need a trim router, an oval cutting jig, and a suitable router cutting bit. Place the base of the oval cutting jig on the workpiece and secure it either with double-sided tape or screws. Attach the trim router to the swivel arm of the oval jig, set the minor and major radius, and start cutting. Use the appropriate router bit to ensure the best result.

The best and preferred way of cutting an oval in wood is to use a router and an ellipse jig. How to Make a Universal Router Circle Cutting Jig

Let's start building!

The ellipse jig consists of 2 main parts – the base which is attached to the workpiece and the adjustable arm that cuts the oval. The base is made of plywood and HDF and contains homemade t-tracks. The adjustable arm (a circle-cutting jig) is made from plywood and HDF.

Ellipse router jig properties:

Material: Plywood, HDF, brass rod
Total dimensions: 20m x 20cm x 1,6cm
The smallest possible cut ellipse – semi-minor axis = 10,5cm
The largest possible cut ellipse – depends on the possibilities of the circle-cutting jig
DIY T-tracks

NOTE: The ellipse jig baseboard is made of a narrower HDF board (0,4cm) with custom t-tracks so that the maximum router bit length can be used. Nevertheless, the base can be also made from a 9mm or 12mm plywood board with a standard miter track.

How to Cut an Oval in Wood with an Ellipse Jig

Step 1: Cut the Ellipse Jig Baseplate

Cut a square baseplate (20cm x 20cm) from HDF. To make the cuts I am using a straight-edge circular saw guide.

TIP: Use a sacrificial board while making the cuts.

Step 2: Cut the T-track Runners

Cut several plywood strips (4cm x 2cm x 0,9cm) for the runners. I used a circular saw guide and a mini crosscut sled to achieve the exact dimensions.

Step 3: Assemble the Baseplate Parts

Cut 4 plywood squares (9cm x 9cm x 1,2cm) and align them with the corners of the bottom plate. Use the cut runners as separators. Once finished, glue all the squares to the baseplate.

NOTE: Make sure the glue does not get in the slots.

Step 4: Make the T-tracks

Mark the t-tracks on the base plate and cut the slots using an exact-width dado cutting jig. The depth of the cut is equal to the thickness of the HDF strips (3mm).

TIP: Make shallow passes until you get the depth right. The strips need to be level with the surface.

At this point test how the runners slide in the slots. They might get stuck a bit at the intersection of the tracks. It is very important the runners slide perfectly at all times.

Sand the corners a bit at the intersection with sandpaper. Also, round the edges of the runners. Test and try how much is necessary to sand off.

Cut the HDF Strips (9,5m x 1,5cm x 0,3cm) and miter the corners. Then, glue the strips on the base. Make sure the glue does not get in the tracks. Additionally, secure the strips with screws.

Cut the corners of the ellipse jig to make it lighter and make space for cutting.

Step 5: Finish the T-track Runners

Insert the runners in the tracks and glue narrow HDF strips on top of them. Drill a 4mm hole for the pivoting pins in the center of the runner.

NOTE: The strips will increase the height of the runner increasing the depth for the pivoting pins.

Step 6: Make T-track Bolts for the Router Circle Jig

Cut 2 wooden strips (3cm x 1,5cm x 0,9cm) and drill a 4mm and a 6mm hole in them. Cut a hexagon around the 6mm hole and use epoxy to glue a bolt in it. Also, use epoxy to glue a brass pivoting pin in the 4mm hole.

NOTE: The brass pin and the bolt must be pointing in the opposite direction.

Mount the t-track bolts on the circle cutting jig and fix them with washers and wing nuts.

Step 7: Add a Leveling Support

Cut a wooden piece of the same height as the oval jig and attach it under the router of the circle jig. You can either use screws to attach it directly to the router or you can attach it to the circle jig base.

Below is a picture of a finished router oval cutting jig. Together with a circle-cutting jig you will be able to cut clean ovals. The maximum size of the oval cut depends on the maximum settings of the circle jig.

How to Cut an Oval in Wood

The steps provided below describe how to set up an ellipse jig and how to cut an oval/ellipse in wood using a trim router. Use the right router bit for the job. For a better understanding of how to set it up and how to use it, refer to the video included.

How to setup and use an ellipse cutting jig

Attach the ellipse jig to the workpiece either with double-sided tape or with screws.
Set the track runners in position to set the minor and major axis of the ellipse.
Set the pivoting pins on the circle-cutting jig to set the ellipse size.
Attach the circle-cutting jig to the ellipse jig base.
Use the right router bit.
Set the depth of the cut.
Slowly make the cut.
Use the necessary protective equipment.

TIP: Support the front of the circle-cutting jig so that it is level with the oval-cutting jig base. Add a few additional supports if you want to cut larger ovals.

There are a few disadvantages to cutting a circle on a table saw and it is understandable one can be nervous about it, but when using a table saw circle jig and following all safety precautions, it is quite easy to cut a perfect circle in wood.

The great thing is that this table saw circle jig can be used in combination with circle-cutting jigs designed for other power tools. The diameter of the pivoting pin is the same for all the circle jigs which makes it easy to switch from one to another. You can cut a rough circle shape on a table saw and then switch to a router circle cutting jig and finish the edges.

A table saw is a powerful tool. When cutting a circle on it follow all safety precautions and use additional safety devices like push pads, push blocks, magswitches, t-track stoppers, and others, which will facilitate the work and ensure greater safety when working with a table saw.

It may take some time to find the correct position between the table saw circle jig and the blade, but once you’ve set it up properly, you’ll be able to easily and accurately cut perfect circles.

You can easily build the circle jig in a few hours. The material does not cost much and is easily available in local stores. This method may seem cumbersome at first, but cutting a circle on a table saw is quick and the result is very good.

Is it safe to cut circles on a table saw?

Cutting a circle on a table saw is safe. However, to achieve the best results, it is necessary to use a table saw circle cutting jig and follow all safety precautions.

Keep your hands as far away from the blade as possible and use protective equipment such as push pads and push blocks to cut a rough circle. To fine-tune the circle, lock the circle jig in position by using a track nut (track stopper) or a magswitch. Then, slowly rotate the workpiece against the blade until you get a perfect circle.

It is not recommended to use a table saw circle jig for cutting small circles. For this, it is advisable to use a trim router in combination with a router circle cutting jig.

Can you cut a circle with a table saw?

Yes, cutting circles on a table saw is possible and quite straightforward with a dedicated table saw jig.

If you need to cut circles on a table saw, a table saw circle jig is a great tool to have. The jig is usually adjustable, so you can cut circles of different sizes by moving the pivoting pin and locking it in place with a locking screw.

To use the jig, first drill a hole in your workpiece and mount it onto the pivot pin.
Then, use the circle jig as a sled to make a few passes and create a rough circle shape.
Once you’ve got a rough circle, lock the circle jig in place using a magswitch or t-track stopper, and slowly rotate the workpiece against the saw blade until you get a smooth, even circle.

It may take some time to get the positioning and rotation just right, but with patience and practice, you’ll be able to cut perfect circles every time.

What are the drawbacks of cutting a circle on a table saw?

Cutting circles on a table saw can be efficient, but it comes with its own set of challenges. It’s not the safest way to go; using a router or a jigsaw is often a better choice. Also, setting up the circle jig just right with the saw blade can take a bit of effort.

Here are some situations where you might want to consider another tool:

For small circles: A router a bandsaw or a jigsaw is more handy and safe.
For thick pieces: A router or a bandsaw gets the job done more effectively.
If you get burnt edges: This can happen if the jig isn’t set up right or if you’re using the wrong blade. This means extra work sanding or cutting, and your circle might end up smaller than planned.

Let's start building!

The table saw circle jig base is made of birch plywood and the t-track runner is from oak. Oakwood does not change much due to ambient temperatures and keeps its shape well (other hardwoods can also be used as a suitable material for t-track runners).

The circle jig allows you to cut circles with a diameter from 8 cm to 56 cm. The cut wooden piece rotates on a pivoting pin which is attached to a t-track runner and adjusted with a tightening nut.

Building the circle jig is easy. The material is readily available and for tools, you will need a trim router and a hand drill.

How to Make a Table Saw Circle Jig

Step 1: Build the Circle Jig Base

Cut the plywood piece for the circle base (350 mm x 235 mm x 12 mm).

I am using a 12 mm thick plywood sheet. It is enough to accommodate 2 slots on each side of the desk with a t-track bolt that is completely flush with the surface.

NOTE: I wouldn’t use a desk that would be less than 12 mm thick. The thickness is just enough to fit 2 slots, a running t-track bolt, and still have enough wood between slots to fix the t-track bolt with the pivoting pin in place tightly. I wouldn’t recommend using an MDF desk.

Step 2: Cut a T-track Slot in the Base

Mark the center line on the plywood desk. Cut a 6mm wide slot through the desk along the center line. Leave 30 mm on each side.

Cut a 2cm wide slot along the center line on both sides of the desk.

The depth of the cut on the upper side is 4mm (enough for a tightening nut)
The depth of the cut on the bottom side is 5mm (enough for a t-track bolt)

That leaves 3mm for attaching the slider in the slot. Just enough for a tight fix.

NOTE: Use an adjustable router dado cutter or a multi-purpose router jig if you want to get a perfect slot.

Step 3: Make a T-track Bolt

Cut a plywood strip (50 mm x 2 mm x 5 mm) and sand the edges and the corners. Make sure the runner nicely fits the slot and is flush with the surface of the circle jig base.

1. Add a Screw Bolt

Drill a 6mm hole in the center of the strip and carve a hexagon around the drilled hole. The depth of the cut should be around 3mm. (Use a drill press with drill bits for metal to drill a precise hole)

Cut the bolt to size and grind the bolt’s head so it is flush with the strip.

2. Add a Pivoting Pin

Glue a small plywood strip on the t-track runner. It serves as a guide in the track and at the same time, the greater thickness provides more space for the epoxy.

Drill a 4mm hole along the centerline. Apply epoxy in the holes and glue both the pivoting pin as well as the bolt.

NOTE: The pivoting pin needs to be longer than the length of the bolt. The length of the pin is around 17 mm and the length of the bolt is 11 mm.

This is what the finished t-track bolt with a pivoting pin and a screwing bolt included looks like. When inserted in the slot, the bolt does not protrude above the circle jig base plate.

Step 4: Attach a Table Saw Slot Runner

Cut a wooden strip that nicely fits the table saw slot (300 mm in length). It is better to start wider and slowly sneak up on the cut until the width of the strip is perfect.

Glue the runner to the circle jig base and leave overlaps on both sides. Additionally, secure the runner with screws. It is good to use the table saw fence as a reference.

NOTE: find the right position for the runner. When inserted in the slot the circle jig base should be overlapping the table saw blade

Mount the circle jig on the table saw and trim the edge to cut the wood excess. After that, your base is perpendicular to the blade.

The picture below shows what the finished table saw circle cutting jig looks like. It is an easy jig for a table saw and definitely pays off to have one in the workshop.

Possible Enhancements to this Table Saw Circle Jig

By making a few small adjustments, this table saw circle jig can also be used as a tapering jig/ straight edge guide or a jointer jig.

Add 2 extra t-track slots with t-track bolts and hold-down clamps that can easily hold a small workpiece in position while making a cut.

How to Cut a Circle with a Table Saw

The steps below describe how to set up and how to use a Table Saw Circle Jig to cut perfect circles. Take all safety precautions while working with a table saw.

How to Cut a Circle Using a Table Saw Circle Cutting Jig

Begin by setting the desired diameter on the circle jig; this is done by adjusting both the t-track bolt and the pivoting pin. This adjustment ensures you get the right circle size.
Once you have the diameter set, secure the t-track bolt firmly with a locking screw.
Before placing the workpiece on the jig, drill a small hole in its center. This hole will align with the pivoting pin to keep the workpiece steady.
Use the circle jig to make several passes on the workpiece, gradually cutting out a rough circle shape.
Depending on the thickness of your workpiece, shift the jig’s centerline slightly behind the blade’s teeth.
To ensure the jig doesn’t move during the cutting process, lock it securely in place, either with a magswitch or by using a t-track nut, also known as a t-track stopper.
Gently rotate your workpiece against the blade. Continue this until you achieve a smooth and perfect circle.

Adjust the position of the circle jig against the blade as necessary. You might need to repeat that a few times until you get the right setting.

NOTE: When cutting circles on a table saw make sure to use a push pad or push block.

How to Fix the Table Saw Circle Jig in Position

After you’ve used the table saw circle jig as a sled to cut the rough shape of your circle, the next step is to fix the jig in place relative to the saw blade. This can be done using either a magswitch or a t-track nut. These tools allow you to secure the jig in the desired position, ensuring that your circle is cut accurately and precisely. With the jig securely locked in place, you can rotate the workpiece against the blade to finish cutting the circle with confidence.

Magswitch: A magswitch is a magnet with a switch that can be turned on or off. It is typically placed on the table saw surface, where it can be used to lock the table saw circle jig in place and keep it from moving while you make your cuts. Once you’re finished cutting, you can simply turn the switch off and remove the jig from the table.
T-Track Nut: A T-track nut is a small piece of hardware that can be inserted into a slot on the table saw table, providing a secure anchor point for the circle jig. By tightening the nut in the slot, you can hold the circle jig firmly in place while cutting your circle. Once you’re finished cutting, you can easily remove the jig by loosening the nut.

NOTE: Take your time and find the right position of the circle relative to the saw blade. The cut circle must be perpendicular to the blade.

How to Make a Universal Router Circle Cutting Jig (With Pictures)

There are many ways to cut a circle in wood. You can use a jigsaw, a trim router a hole saw or even a table saw. The easiest way to cut a rough circle shape is to use the tool freehand. But if you want to cut a precise circle the best way is to use the tool in combination with a woodworking jig.

To cut an accurate circle with a jigsaw you can use a jigsaw circle jig. To cut a circle with a table saw you can use an adjustable table saw circle jig. These methods work but sometimes they can be quite tedious. One of the most important things when cutting with a jigsaw is to use the right jigsaw blade and quite often you end up with skewed edges. Using a table saw will ensure precise perpendicular edges but cutting a circle on a table saw is cumbersome and it is not exactly the safest method.

Using a trim router is the best way to cut a precise circle in wood. In combination with a router circle cutting jig, you will achieve the desired results. I have already built a router jig for cutting circles. It is a great jig, unfortunately, the only disadvantage is that after several turns with the router, the cable gets tangled. It’s not a big deal, but it’s not comfortable. This is not the case for cordless trim routers.

So I made an upgraded version of a router circle jig. The router is not attached to the circle base with screws but adjustable bearings. This allows the router to rotate freely on the base. The router always remains in the same position and there is no need to worry about the cable anymore.

The router circle cutting jig is designed for cutting smaller circles (from 10 mm to 310 mm in diameter) and can be used both with corded and cordless trim routers. Also, any type of hand router can be used, since the router is not fixed to the base but gripped by adjustable bearings.

I built the circle jig in a few hours. As for the material, I used birch plywood and MDF.

This is an easy project for beginning woodworkers and it is a great jig for a trim router. If you want to cut precise circles in wood, then this circle jig will help you with that. Besides, the material doesn’t cost much and you will see how often you will use it.

How is this Router Circle Jig Different?

Typically, when using a standard router circle cutting jig, you need to attach the router to the jig with screws. This Router Circle Jig comes with a different design – it features three mounted bearings on its base. So, when you need to mount the router onto the jig, you simply place it between the bearings and adjust it as needed.

A plus of this design is that you can reuse the circular base almost every router comes with. There’s no need to create a unique base for this jig.

Another advantage is its flexibility with both cordless and corded routers. If you’ve used a corded router with a standard circle jig, you know how the cable can get in the way, needing adjustment with every pass you make. However, this circle jig design tackles that problem. The router stays in the same position throughout the cut, eliminating the constant need for cable adjustments.

What router bit to use to cut a circle in wood?

1. Straight bit

A double flute straight router bit is one of the basic router bits that can be used to cut a circle in wood. To cut a circle, turn the router slowly and gradually trim the individual layers of the material. That will prevent the bit from getting burned and the resulting cut will be clean. If used correctly, you can achieve great results with this bit.

When routing the blade of a straight bit is in less constant contact with the material since the bit tends to chop straight into the stock instead of slicing off the material. The blade of the bit touches the material along its entire edge, which is why it is necessary to take less of a cut and don’t feed as fast to prevent the bit from breaking.

Also, pay attention to the router’s rpm and the speed and depth of the cut to prevent the bit from burning, and possibly breaking. Chips and sand are not easily pulled up from the cut and it’s good practice to continuously clean the cut while using a straight bit.

2. Spiral bit

A spiral upcut/down cut router bit is the best router bit to cut circles in wood. The shape of the bit ensures more constant contact with the material. The blade of the bit touches the material only in several places along its length which reduces the chance of the bit being destroyed or burned.

The spiral shape of the bit provides a nice chip clearance and pulls up the chips and the dust from the cut more easily. Spiral router bits are the most expensive than straight bits, but typically they perform better and they ensure better results.

Let’s start building!

The circle jig is made of birch plywood and MDF. I used a thinner plywood board, measuring 6mm, to maximize the use of the bit length as much as possible.

Different types of hand routers can be attached to the jig. The router is not directly fixed to the cutting base but secured with bearings. Mounting and dismounting a router is very quick and there are no delays in setting the jig up.

The other benefit is that the bearings secure the router in place but the router can freely rotate on the spot. That allows to easily cut circles preventing the cable of the router from getting in the cut path or getting tangled up.

To build the router circle jig you will need a circular saw, a trim router, and a hand drill.

NOTE: The circle jig will work with router bits of different sizes but you will get the best results if used with one specific bit size. I am using a 6mm router bit.

How to make a Router Circle Cutting Jig DIY (with Bearings)

Step 1: Build the Base

Measure and cut pieces for the circle base – plywood piece (350 mm x 120 mm x 6,5 mm), MDF piece (MDF – 210 mm x 50 mm x 6 mm). Together they create a t-slot for the adjustable runner that sets the diameter of the circle.

To cut all the parts I was mainly using a circular saw with a circular saw straight edge guide and a circular saw track, though a jigsaw would work as well.

1. Cut a slot in the plywood piece

Cut a slot along the centerline of the plywood base piece (15 mm x 265 mm). Use a jigsaw with a jigsaw guide or a router with a dado guide to cut a precise and clean slot.

2. Cut a slot in the MFD piece

Cut a slot along the centerline of the MDF base piece (6 mm x 190 mm). Also, trim off a few layers of the material on one side of the MDF piece for the scale ruler – 1/2mm is enough. The width of the slot is equal to the width of the scale ruler.

Glue both pieces together and secure them with screws.

NOTE: It is important that both slots are aligned. Draw lines on the pieces and use them as guides.

Step 2: Make Bearing Mounts

The position of the mounts can differ depending on the router. I am building this circle jig primarily for a Dewalt D26203 Trim Router. The circle base plate delivered with the Dewalt router has a diameter of 115 mm.
You can either drill the holes specifically for your router base or if having multiple routers, you can make a universal circle base plate that can be used with each of the routes and would fit the circle jig.

Drill three 6mm holes in the base. Carve a hexagon around the holes for the nuts (Insert an M6 bolt in the hole, outline the bolt’s head and use a chisel to carve out a hexagon). After insertion, the nuts must be completely flush with the surface.

Use epoxy to fix the nuts permanently in the holes.

NOTE: To drill the holes for the nuts it is possible to use a Forstner bit as well. Though I wouldn’t recommend it. The 6mm plywood board is not thick enough and you can go easily through it.

Attach the bearings to the base and adjust them as necessary so they fit tightly around the circular base plate. (The bearings have an inner diameter of 8mm so they can be easily adjusted if used together with a 6mm bolt).

Step 3: Make an Adjustable Slider

Cut a plywood strip (115 mm x 15 mm x 6,5 mm) and drill in 3 holes along the centerline. The inner hole has a diameter of 6mm the outer holes 4mm.

1. Inner hole – tightens and fixes the slider in position (either with a wing nut or a wood knob)
Carve a hexagon around the center hole and insert an M6 bolt in. Use epoxy.

2. Outer holes – the closer one to the center serves as a pivot point, the other as a readout of values on the scale ruler.
First, insert a brass pin in the hole closer to the router bit and let 4mm stick out – this pin serves as the pivot point (remember, the pin points down into the cut material). Mount the slider in the slot and secure it with a wing nut.

After mounting the slider add the scale value reader.

Step 4: Make a Test Circle Cut

Make a test circle cut before attaching the scale ruler. Cutting a circle will serve as a reference for the placement of the ruler.

Mount the router on the circle cutting jig and set a circle diameter to 100 mm (I am counting with the outer edge of the router bit). Cut a circle and measure how much you differ from the set value.

Step 5: Add a Self-adhesive Scale Ruler

Once finished with the test cuts, keep the settings and tape a scale ruler to the base of the circle jig.

This is what the finished router circle cutting jig looks like. You may not be using it daily but it is definitely one of the top 5 woodworking jigs for a router. Surely pays off to have one in the shop.

It is also great for cutting intricate patterns, making straight or beveled plunge cuts, or any freehand sawing. The type of saw blade determines for which cut and for what purpose the jigsaw should be used. When equipped with the right blade you will be able to cut through wood, plastic, and even materials such as ceramic or metal.

A jigsaw is a suitable tool for cutting circles. The right type of saw blade together with the circle jig allows the jigsaw to cut precise circles.

There are a few ways how to make a jigsaw circle guide.

The first option is to make a base plate for the jigsaw with an extension arm for setting the required diameter. Such a jig with minor modifications could be used with various tools but is designed to make circular cuts only. This router circle jig is a good example of such a circle cutter and could be easily modified for a jigsaw.
The second option is to elevate a jigsaw fence to not only serve as a guide for making straight or beveled cuts but also to serve as a jig for cutting circles. In this case, the jigsaw does not use a base plate which allows for the full length of the blade to be used. This is the type of guide we will be building in this blog post.

It is relatively easy to cut a circle with this jigsaw jig and you can achieve a great result, but if you have the opportunity, you should also consider cutting a circle with a trim router.

NOTE: There are many factors that affect the accuracy of a cut with a jigsaw and you could easily end up with a skewed, crooked, or uneven cut. The following articles provide a few tips and suggestions on how to use a jigsaw to make straight and circular cuts.

Why does my jigsaw blade bend?

There are several factors that can cause a jigsaw blade to bend when cutting. The most common reasons are putting too much front or lateral pressure on the saw, pushing the saw at a higher speed, cutting through thick material, or not using the correct saw blade for the job.

There are several other factors that may contribute to bending the saw blade, but these are the most common ones. Avoiding these mistakes will make your cuts cleaner and more precise.

5 tips to stop your jigsaw blade from bending

Use the right blade for the job and the material you are cutting. There is a huge difference between the best and the worst blades.
Avoid putting too much pressure on the saw. Keep the jigsaw straight and let the blade do the cutting.
Take your time and don’t rush. Move forward at the right speed so that the teeth are allowed to cut completely through the material. Cutting slowly reduces blade flexing and gives the best-finished edge.
For better quality and accurate cuts use a heavy-duty saw that is equipped with blade guides (pair of rollers) and variable speed that lets you slow down when you’re at a tricky point in a pattern.
Secure the cut material to prevent vibration and wobbling

TIP: When building a jigsaw circle jig, and cutting a circle make sure the pivot pin on the jig is even with the blade. It is important to align the blade with the tangent to the circle. Otherwise, the blade will tend to wander out even more, usually pulling outward from the intended path.

What is the best jigsaw blade for cutting circles?

Cutting a circle with a jigsaw requires a specific saw blade. Not using the correct saw blade is one of the main factors that causes blade bending. There is a huge difference between the best and the worst blades.

The best jigsaw blades for cutting circles in wood are scrolling blades. The slim profile of the blade combined with its flexibility makes the scrolling blade one of the most suitable blades for cutting curves. These blades are perfect for clean and precise cuts.

After trying several scroll blades, I had the best experience with the Bosch T119BO and the Bosch T101AO3 blade.

Let's Start Building!

The jigsaw circle jig can be easily used outside or at remote locations. It is easy to mount on a jigsaw and can be mounted on both the left and right sides. The arm is extendable up to 230 mm which allows cutting circles of up to 460 mm in diameter.

Using a jigsaw might not be the ideal tool for cutting a perfect circle, but it is still possible to achieve a great result with it. If I were to cut perfect circles, I would choose a router as my preferred tool.

Jigsaw Circle Guide parameters:

Extends saw blade up to 220 mm (8.5″) from the edge of the workpiece
Cuts circles from 11cm to 460 mm (4.3″ to 11″) in diameter
Can accommodate most jigsaws

The jigsaw circle jig allows both circular cuts and straight cuts and can serve as a jigsaw fence as well. To build it you will only need a jigsaw. Additionally, you could use a grinder (as shown in the video) but it is not a necessity and a file would work just fine.

NOTE: The most important part of the build is to make sure the pivoting pin is even with the blade. Otherwise, the blade will tend to wander out even more, usually pulling outward from the intended path.

How to Make a Jigsaw Circle Jig

Step 1: Cut the Wood Pieces

Start by cutting 2 plywood pieces.

The larger wood piece serves as a guiding fence for straight cuts – 130 mm x 35 mm x 18 mm (5,1 x 1,3 x 0,7″)
The shorter piece for the pivot pin to make circle cuts – Plywood – 50 mm x 35 mm x 9 mm (2 x 1,3 x 0,35″)

NOTE: Make sure the smaller wood piece is of the same height (thickness) as the height of the fence slot on the Jigsaw shoe. Thus, after mounting the jig on the jigsaw, the extension arm remains level.

Step 2: Cut a Slot for the Extendable Arm

Cut a slot in the middle of the larger wood piece to insert the extendable arm. The depth of the cut equals the thickness of the brass bar, and the width of the cut equals the width of the bar.

To make the slot you can use the jigsaw and then refine it with sandpaper or a chisel. You can also use this simple sanding technique to get a precise slot.

Step 3: Build the Fence

Cut the brass bar to size (285 mm) and sand its edges. Apply glue in the dado and fix the bar together with the larger and the shorter wood pieces. Secure it with clamps and wait until the glue fully hardens.

Use epoxy for a tight bond and make sure the bar is perpendicular to the wood piece. This is important for straight clean cuts.

OPTIONAL: You can run 2 pins through the joint. Not only will be joint be more robust, but also aesthetically pleasing.

Cut the pins a bit longer than the actual width of the jig (around 22 mm). Drill 2 ø4mm holes in the center of the jig, apply epoxy, and insert the pins. Once the epoxy hardens sand the protrusions flat.

Step 4: Attach the Pivot Pin

Drill a ø4mm hole in the jig. It is important that the pivot pin on the jig is even with the blade. The jigsaw blade must be tangent to the circle. Otherwise, the blade will tend to wander out. The position of the pin will be slightly different for each jigsaw – take into account the type of your jigsaw.

Cut the pivot pin (34 mm) so that around 4mm will protrude above the jig. Round the edges, apply epoxy, and insert the pin into the hole.

NOTE: Sand the edges of the extendable arm if necessary to perfectly fit in the holes on the jigsaw base. If you don’t have a grinder a file can be used instead. I used a brass bar for the arm which is easy to shape but still solid and strong enough to hold the jigsaw in place while cutting.

To fix the extendable arm in the rip fence slot I am using a locking knob. You can get such a knob in your local hardware store. However, a bolt can be used as well. Some jigsaws already come with a predrilled hole for a locking bolt.

1. How to Make a Straight Cut with a Jigsaw

This jig helps you make straight cuts and fits on either side of the jigsaw. The side fence acts as a guide, leading the blade smoothly through the wood.

Securely fasten the jig to your jigsaw ensuring it’s firmly in place.
Determine the width you want for your cut and adjust the extendable arm accordingly.
Once set, tighten the locking screw to keep the arm steady.
Before cutting, ensure your workspace is clear and the wood is firmly clamped or held down.
Power on the jigsaw, making sure you have a firm grip and the blade is not touching the material.
Begin your cut, guiding the jigsaw slowly and steadily, letting the blade do the work.

Make sure to take all the necessary safety precautions.

2. How to Cut a Circle in Wood With a Jigsaw

If you need to cut a circle in wood, a jigsaw can be a handy tool to use. Here are the steps to follow:

Mount the circle jig onto the jigsaw.
Measure the distance from the saw blade to the pivot pin to set the exact circle radius.
Drill a hole in the workpiece for the pivot pin.
Drill another hole on the outer side of the circle for the saw blade.
Attach the jig to the workpiece.
Make any necessary adjustments so that the saw blade touches the outer perimeter of the circle.
Pivot the jig smoothly around the circle as you make the cut.

A Few Tips for Cutting a Circle with a Jigsaw:

Use the right saw blade for the job, preferably a scrolling blade.
Underlay the workpiece to create space for the saw blade.
Secure the cut piece with clamps to avoid vibration and wobbling.
Cut slowly and steadily.
Keep the jigsaw straight and do not apply too much pressure. Allow the saw blade to do the work.

How To Make a Router Circle Jig (With Pictures)

The ability to cut a circle in wood will open up a wide range of shop opportunities and you’ll be able to make more complex projects. With a router circle jig, you’ll be able to easily cut perfect circles in wood and other materials.

So, how often do you need to cut a circle? In my case more and more often and it pays off to have a router circle jig in the shop. One of my requirements was to make a circle jig that would be simple, easily adjustable yet elaborate. I wanted to be able to use this jig over and over again. I probably could have gone with a more simple build but I wanted this one to last. So I put in a bit of extra effort and it paid off 😉.

Another requirement was to make the base plate as thin as possible so that the remaining length of the router bit was still sufficient to be used, yet keeping the base solid without any warping.

There are a few ways how to cut a circle in wood, but using a router is by far one of the best ways to do it.

This is an intermediate woodworking project requiring a trim router and other basic tools. You can check out the woodworking jigs I used to build it (see at the bottom of this post), though they are not necessary.

How difficult it is to make a router circle jig and what do I need?

The difficulty depends on the build itself. You can build a very simple circle jig with no adjustability, or a complex one where you can set everything up to your needs.

This particular circle jig isn’t the simplest out there, but it’s worth the effort.

If you are looking for a build where you can adjust the circle jig as necessary and set the circle diameter precisely as needed, then you might consider building this one even if it would be a bit more demanding. It’s suited for those with intermediate woodworking skills.

In addition to the materials mentioned, you’ll need a router, and you might also need a jigsaw, a hand saw, or another power tool for the cutting work.

What router bit do you use to make a circle?

To cut a circle in wood you can use a straight bit – a double flute straight router bit. If you will slowly and gradually trim the individual layers you will get good results for most of the materials. This way you will not burn the bit and the cuts will be clean.

Nevertheless, you can use a more specialized router bit like the spiral bit. The cuts will be cleaner since there is a more constant contact when routing and there is only a small point of contact between the bit and the cut piece – that is a huge advantage in comparison to straight bits. A spiral bit will also pull up the chips from the cut and will provide nice chip clearance. Look for a carbide spiral up-cut router bit.

But take into account that these benefits are reflected in the price of the bit – more expensive but better 😉.

How do you cut a perfect circle with a router?

Using a router circle cutting jig is the optimal method for cutting perfect circles with a router. This tool guarantees both precision and consistency in your cuts.

Here are the main steps to effectively cut a circle using a router circle jig:

Mount the router base on the circle jig and tighten it down with screws.
Set the circle diameter by adjusting the pivoting point in the slot and locking it down with a wing nut or a wooden knob.
Insert the pivot point in the center of the circle and cut by slowly rotating the circle router jig and the router.

Let's Begin

The overall dimensions of this circle jig are 515 x 103 mm, which will allow you to cut a circle with a maximum diameter of 640 mm. The smallest possible circle that you can cut will have a diameter of 20 mm.

The circle jig consists of 2 main parts:

Base unit – the base unit is made out of MDF and plywood – these materials are strong, don’t warp, and keep a flat surface. The thinner the base the better so that a sufficient remaining length of the router bit can be used. Nevertheless, the base unit still needs to be thick enough to withstand some pressure. The router is attached to the base unit.
Pivoting pin and the adjustable runner. The pivoting pin is made of a brass rod and the runner is made of plywood. They serve for setting up the diameter of the circle and fixing the router jig while making the cut.

NOTE: All router bases have different sizes. Take into account the size of your router base so it fits perfectly for your jig. Adjust the dimensions of your jig so the router fits perfectly.

How to Make a Router Circle Jig

Step 1: Make the Circle Router Jig Base Unit

Start by cutting the MDF and plywood desks for the base. I cut 2 larger pieces around 200 mm in width each that will be cut to size in a later step. These 2 desks will create a t-track for the pivoting pin.

The thickness of the MDF piece is 5 mm, which makes the piece strong enough, but at the same time, it does not take much from the length of the router bit.

TIP: The reason why I am using an MDF as a base piece is that it slides quite nicely on other materials. You could also use HDF as well, or an acrylic sheet but that would be more costly.

1) Cut the Base Desks

Place the router (with the footplate) on the edge of the MDF desk and mark the width of the router base. Make a mark on each side of the desk.

Cut a groove along the desk leaving 45 mm from each of the sides using a ø16mm router bit. The groove will be cut right in the middle of the desk. I used a spirit level as a guide rail to make a straight cut but you can use any other straight edge guide.

Measure the width of the measuring tape and cut a shallow groove right next to the first one. The depth of the slot should be just enough to sink the tape.

This is the bottom of the circle jig which will be facing down.

Follow the same process with the second base piece (plywood piece). Use a ø6mm router bit to cut the groove. Leave 50 mm on one side and 40 on the other.

2) Fix the Desks Together

To cut out the desired shape temporarily fix both pieces of the circle router jig together using double-sided tape.

Draw the design on the base piece and cut off the wood excess. One side of the jig is wider. That’s where the trim router will be attached to it. To make a straight cut I used this Circular Saw Guide Track

Separate the pieces again and cut off the extra wood from the plywood piece so that the router nicely fits in. (The router will be attached to the MDF desk only).

3) Attach the Router to the Base

NOTE: Before moving forward make sure the router is turned off, the cable unplugged, or the battery removed.

Remove the footplate from the router by unscrewing the screws from the footplate.

Trace the holes from the footplate onto the MDF desk.

Drill the holes with a ø6mm router bit and a ø10mm Forstner bit to countersink the holes for the screws to make them flush with the bottom of the base piece. (To attach the router to the base plate I am using the same screws that I unscrewed from the footplate)

Step 2: Make the Pivoting Pin for the Circle Jig

1) Build the Pivoting Pin

The next step is to make the pivoting pin and the slider. The pivot pin is a ø4mm brass pin and is 10 mm long.

First, cut the slider. It is 100 mm long, and 15 mm wide and the thickness is equal to the thickness of the MDF desk. Since the MDF is 5 mm thick and the slider 6,5 I sanded the slider down until both pieces were of the same thickness.

TIP: Round the corners of the slider so it moves easier in the slot.

Drill a ø4,2mm hole for the brass pin on one side of the slider and a ø6mm hole for the bolt on the other side.

NOTE: The distance of the holes from the edge of the slider will determine the minimum diameter of a circle you will be able to cut. In my case, it is 10 mm for the pin and 20 mm for the bolt.

Before gluing the pin and the bolt make sure the bolt’s head is flush with the bottom. You can either carve a hexagon for the head or drill a larger hole with a Forstner bit and use epoxy.

I used the latter since the thickness of the slider is only 5 mm and you need to take into account the head’s thickness. Also, if you have a grinder you can grind down the bolt’s head and make it narrower. That will help a lot.

Once finished with pivoting pin and while waiting until the epoxy hardens you can fix the 2 base pieces of the router circle jig together.

Glue them together and additionally, you can fix them with screws.

2) Make a Wooden Knob

I am using a wooden knob to fix the slider in position but you could also use a wing nut as well.

NOTE: Use a Star Knob Jig to make wooden knobs. If you have a drill press this is a handy jig that allows you to easily and repetitively make shop knobs.

If you don’t have the option then you can make a knob by cutting a circle with a hand drill.

How to make a wooden knob with a hand drill:

Mark the circumference of a knob. I used a 38mm saw hole for that.
Drill 10mm holes every 60 degrees. That will create a six-pointed star knob.
Drill a 6mm hole in the center for the bolt and a 20mm hole with a Forstner bit just enough deep for the T-nut to be flush with the knob.
Cut out the knobs with a saw hole.

Now assemble all the pieces of the circle-cutting jig together.

Step 3: Assemble the Router Circle Jig

Mount the slider in the groove and secure it with a knob.

Fix the router to the circle jig base with screws.

Mount the router bit and and stick the self-adhesive measuring tape.

NOTE: The position of the measuring tape – before/after the router bit will determine whether you would be working with the outer or inner diameter of the circle. Take that into account when setting the circle diameter.

And the router jig is finished.

How To Cut a Circle in Wood with a Router Circle Jig

The steps below describe how to set up a router circle cutting jig and how to use it to cut a circle in wood. Also, refer to the video included.

How to set up and use a router circle jig

Prepare your workspace and secure the workpiece firmly to the workbench using double-sided tape. Make sure the workpiece is larger than the intended circle.
Attach the Router to the Router Circle Cutting Jig with screws.
Determine the diameter of the circle and mark and cut a center point on the workpiece for the pivoting pin.
Set the desired radius on the jig’s arm and lock it in place.
Choose and mount the appropriate router bit based on the type of material cut. For cutting circles, a straight bit or a spiral upcut bit is commonly used.
Place the Router on the center mark, turn it on, and start cutting. Make shallow cuts and maintain a steady pace.

When cutting smaller circles, I recommend using a 6mm straight router bit.

TIP: Whatever material you are cutting, I recommend making multiple passes. After each pass clean the groove from the sawdust adjust the router bit and continue cutting. Cut off around 3 mm of wood each pass. That will ensure the cuts are clean without any burnings. Every material behaves differently, take that into account.

Repeat the process until you’ve cut completely through.

My Experience

I have been using this router jig for some time now and I am really happy with how it turned out. I have already used it on multiple projects with great success and it is one of the best methods how to cut a precise circle in wood. It is a straightforward build that only requires a bit of time to finish it.

How to improve the router circle cutting jig

While using this circle jig I came up with an enhancer that would make it even easier to use. Generally, it is quite inconvenient that you have to screw the router base to the jig whenever you want to use it. If you’re cutting circles once in a while I guess it’s okay, but if you’re using it every other day then it gets quite tiring.

Screw-less attachment. Use a quick-fix attachment to fix the router on the cutting base by placing the router between bearings. This not only solves the problem of attachment but also improves the work with cable routers.

This improved circle jig also uses a pivoting pin which leaves a hole in the circle once you are finished. It would be also good to have the possibility to cut a circle without leaving any marks on the surface.
