DIY Mobile Table Saw Workbench (Step by Step with Pictures)

A mobile table saw workbench like this can make a big difference in a smaller workshop or garage. That was exactly why I built mine. I wanted something compact enough to fit the space, but still practical enough to support the saw properly, add storage, and make everyday work around the table saw easier.

This build is designed around the DeWalt 7491, but with small adjustments it can fit other table saws too. What makes it really useful is the modular design. The movable base, the frame, the storage, and the top are all built separately, so parts can be removed, replaced, or upgraded later if needed.

The structure is made from Baltic birch plywood, while the tabletop is MDF so it stays smooth, flat, and easy to replace once it wears out. The top sits flush with the saw, there is space for a vacuum and extra tools, and the workbench also includes an extendable folding outfeed table for extra support when needed.

The full size is 110 × 100 × 93 cm (43.3″ × 39.4″ × 36.6″), including the casters, so it still fits well in a smaller shop while giving you much more than just a saw stand.

Why Build a Mobile Table Saw Workbench?

A mobile table saw workbench makes a lot of sense if you work in a smaller workshop or garage and want to get more out of the space you have. Instead of having just a saw stand, you get one compact setup that gives you support for the saw, extra storage, more working surface, and the flexibility to move it when needed.

That is what I wanted from this build. I did not want a huge fixed station that would take over the whole shop, but I also did not want to keep working with the table saw as a standalone tool without proper support around it. This workbench sits somewhere in between — compact enough to fit a smaller space, but still practical enough to make daily work easier.

A few of the main benefits are:

The idea behind this build is to make a compact but practical mobile table saw workbench that does more than just hold the saw. It combines a strong base frame, tool storage, a flush tabletop, and extra support through the folding outfeed section, all in one setup that still fits a smaller workshop.

The build is made in separate modular parts, which makes the whole process easier and also gives you more flexibility later on. The movable base carries the structure, the saw sits flush with the top, the shelves and boxes add storage, and the MDF top can be replaced when needed. That modular approach is one of the biggest strengths of this workbench.

How to Make a Mobile Table Saw Workbench

Step 1: Build the Base Frame

The first step is building the base frame, which is the main structure the whole workbench sits on. This part carries the weight of the table saw, the storage, the top, and everything else, so it needs to be strong, square, and well assembled. The finished base frame measures 110 × 100 × 60 cm (43.3″ × 39.4″ × 23.6″).

I built this part from Baltic birch plywood, cutting all the pieces to size first and then sanding and cleaning them a bit before assembly. The main goal here is to build three supporting frames and then connect them together with the larger deck pieces to form one solid rectangular base. I used glue and screws for the assembly, and once the frame was together, I cleaned up the joints with sandpaper and a chisel where needed.

This step is really about getting the structure right. Take your time and make sure the frames are square and the full base ends up as a clean rectangle. A quick check of the diagonal measurements helps a lot here. Once the frame is assembled, I add the heavy-duty locking casters to support the weight and make the whole workbench mobile. After that, I add the top made from two plywood boards, which creates the platform where the table saw will sit. You can also add varnish here if you want a bit more protection.

This base frame is one of the most important parts of the whole build. If it is solid, square, and stable, the rest of the workbench comes together much more easily.

TIP: Check the diagonals before fully locking everything in place. It is one of the easiest ways to make sure the base frame is truly square.

Step 2: Build the Upper Cabinet Level

The second step is building the upper cabinet section, which brings the workbench up to the same level as the table saw and adds a lot of the storage and functionality around it. This part sits on top of the base frame and supports the upper work surface, while also creating space for shelves, tool storage, and access around the saw.

I made this section from Baltic birch plywood, cutting all the cabinet parts to size first and then assembling them with glue and screws. Some of the cabinets include dadoes for shelves, which helps with both strength and alignment. One important thing here is to make sure all cabinets end up at the same height, because they need to sit flush and support the upper workbench surface evenly.

In the back cabinet, I added a cutout for the dust hose and made a removable access door attached with magnets, which makes it much easier to reach in when needed. After that, I screwed all the cabinets to the base frame and checked that they sat properly in line with each other. I also made a few cutouts in the upper cabinet parts so the table saw fence can move freely and so there is access around the riving knife release handle.

TIP: Before fixing the cabinets in place, double-check that they are all at the same height and that the fence and handle cutouts give you enough room for smooth movement.

Step 3: Build the Tabletop and Outfeed Table

The next step is building the tabletop and the folding outfeed table, which turn the workbench into a much more usable table saw station. This is the part that creates the main support surface around the saw, helps with handling larger workpieces, and makes the whole setup feel like one continuous workstation.

For the top, I used a combination of plywood underneath and MDF on top. I like this approach because the plywood gives the structure support, while the MDF creates a smooth, flat, replaceable work surface. I first cut all the pieces to size, attached the plywood sections to the middle cabinet layer with screws, and then temporarily fixed the MDF tops in place with clamps before screwing them from below. That makes it easier to align everything properly and keep the separate top sections level with each other.

Once the main top was in place, I installed the table saw and adjusted its height so it sits flush with the surrounding workbench surface, or even just a tiny bit higher. I used a few plywood support pieces underneath the saw to fine-tune that position. It is also important here to check that the fence still slides freely after the saw is set in place.

At the back, I added the collapsible outfeed table, which gives extra support for longer boards when needed. Just like the main top, the outfeed section should sit level with the rest of the workbench so the material can pass smoothly across it.

TIP: Take your time with leveling here. Even small height differences between the saw, the main top, and the outfeed table can affect how smoothly material moves across the workbench.

Step 4: Final Assembly and Finishing Touches

The last step is about bringing the whole mobile table saw workbench together and adding the final details that make it practical to use every day. At this point, the main structure is already done, so now it is about fitting the remaining parts properly and making sure the table saw can still be used comfortably inside the workbench.

One of the important finishing details is cutting slots in the tabletop so a table saw sled can slide further without being blocked by the surrounding surface. I also add the needed cutouts in the top for access to things like the riving knife release lever and for removing or adjusting the table saw fence more easily. These small details matter a lot, because they keep the workbench from getting in the way of how the saw is actually used.

After that, I cut and install the shelves and add the side panels, which help finish the build visually and make the storage sections more usable. If you want, this is also a good point to install an electrical outlet extender, which can make the whole setup even more practical in a small workshop.

TIP: Before making the last cutouts in the tabletop, test the saw fence, sled, and main controls once more. It is much easier to adjust openings now than after everything is fully finished.

This mobile table saw workbench is exactly the kind of shop build I like having around. It does not just hold the saw — it gives you a better work surface, more storage, extra outfeed support, and the flexibility to move the whole setup when needed. In a smaller workshop or garage, that makes a big difference.

DIY Planer Stand with Storage: Make a Rolling Tool Cart

I built this DIY planer stand because my planer had been sitting on the floor for way too long, and I was getting pretty tired of it. Every time I wanted to use it, I had to bend down, move a heavy machine around, and set it up again. It was inconvenient, impractical, and honestly just annoying to work that way.

At the same time, I needed a bit more storage in the workshop, so it made sense to combine both into one build — a mobile planer stand with storage that also works as a rolling tool cart.

The cart is made from Baltic birch plywood, with a thicker MDF top and sturdy locking casters, which are a must if you want the planer to stay stable while running. The final size is 72 × 56 × 72 cm (28.3 × 22 × 28.3 in), including the casters, so it doesn’t take up too much space but still gives you a useful work surface and storage.

Inside, there are two larger shelves accessible from both sides, plus a narrow shelf right below the top. On the two closed sides, I added a few hooks and small shelves for extra shop accessories and tools. So in the end, this build is not just a planer stand — it’s a practical cart that helps keep the workshop more organized.

DIY Planer Stand with Storage — mobile rolling tool cart for a benchtop planer.

Before You Start: Why Build a DIY Planer Stand?

A planer is one of those tools that works great when it has a proper place in the shop. If it sits on the floor, or if you have to keep moving it around, using it quickly becomes a hassle. That was exactly my situation, and it was one of the main reasons I decided to build this stand.

For me, the goal was not just to get the planer off the floor, but also to make better use of the space around it. This build gave me a stable mobile base, a proper working height, and extra storage at the same time. If you have a benchtop planer and want it easier to move, easier to use, and less in the way when you are not working with it, a DIY planer stand like this makes a lot of sense.

Let’s Start Building!

The build itself is pretty straightforward, but it gives you a very useful result. We’ll make a sturdy plywood body with open storage from both sides, add a solid MDF top for the planer, and finish it off with locking casters so the whole cart can move around the shop when needed.

The goal here was simple: make something strong enough for a heavy benchtop planer, practical enough to add storage, and compact enough to fit into a small workshop without wasting space.

How to Make a Planer Stand

Step 1: Build the Two Main Support Frames

I started the build by making the two main rectangular support frames that form the core of the cart. These frames carry most of the structure, so I wanted them to be solid and accurate from the start.

To make them stronger, I built each frame piece by laminating two layers of Baltic birch plywood together. That gives the frame more rigidity, but it also makes the corner tenons stronger and more durable. In the end, I cut 16 identical parts in total — two matching pieces for each frame member — then glued them together to end up with 8 final parts, with 4 parts per frame.

After gluing, I cleaned off the excess glue while it was still damp, then used a chisel to remove any dried residue that could get in the way of a tight joint. Once that was done, I lightly sanded the pieces with an orbital sander and a sanding block, and did a dry fit of the frames to check that everything lined up well and stayed square.

TIP: Clean up glue squeeze-out before it fully hardens. It saves time later, and more importantly, it helps the joints fit together properly.

Step 2: Glue and Finish the Two Frames

Once all the frame parts were ready, I glued the ends, brought each rectangle together, and clamped everything in place. I used large clamps across the frame to pull it tight, and smaller clamps on the corners to apply pressure from multiple directions. This part is worth taking slowly — tighten the clamps bit by bit and keep checking the frame for squareness as you go.

After the glue dried, I cleaned up the joints with a chisel to remove any hardened squeeze-out, then sanded the corners and the whole frame with an orbital sander. To make the construction even stronger, I also added two screws into each corner.

TIP: Label each frame clearly as top and bottom before moving on. It makes the final assembly much easier later.

Step 3: Add the Inside Panels

With both support frames finished, the next step was to connect them with the inside panels and turn them into the main body of the cart. I cut all the panels to size on the table saw, then started fitting them one by one between the frames.

I clamped the first panel in place with large clamps to hold everything steady, then screwed it in. I didn’t use glue here — screws are enough, and it also makes things easier if you ever want to adjust something later. It’s a good idea to predrill the holes first and sink the screw heads slightly below the surface for a cleaner result.

I repeated the same process for the other three inside panels. Once they were all in place, I checked that everything lined up nicely and gave the assembly a light sanding. At this point, the cart already starts to feel solid, and you’re left with the main core of the stand.

NOTE: Predrilling really helps here, especially near the panel edges. It keeps the plywood from splitting and makes the assembly cleaner.

Step 4: Add the Casters and Finish the Cart Core

Next, I added the casters and finished the main body of the cart. Since the casters need a solid place to mount to, I first glued a few plywood blocks to the bottom of the construction where each caster would go. Once the glue dried fully, I predrilled the holes and screwed the casters in place.

After that, I checked that the cart rolled properly and made small adjustments where needed. That part is worth doing before moving on, especially if you want the stand to move smoothly and sit stable once the planer is on top.

With the casters installed, I finished the core with a few coats of varnish. It gives the cart a cleaner look and helps protect the plywood from everyday workshop wear.

TIP: Test the cart on a flat floor after installing the casters. If something feels off, it’s much easier to fix it now than later when the cart is fully finished and loaded.

Step 5: Make and Install the Tabletop

With the cart core finished, the next step was to add the tabletop. I cut two thicker MDF pieces on the table saw, aligned them on top of the cart, and fixed them temporarily in place with clamps. Then I predrilled the mounting holes using my portable drill stand and screwed the top down to the core.

I used only screws here, with no glue, because that gives me the option to replace the tabletop later if it gets worn out or damaged. Just make sure the screw heads sit flush with the surface so the planer rests flat on top.

As a rough test, I placed the planer on the tabletop to see how everything felt and whether the stand worked as intended. If you want, you can also drill mounting holes in the top and bolt the planer down so it stays fixed in place during use.

NOTE: Using screws only is a nice option for workshop furniture like this. The top is the part that will take the most wear, so being able to replace it later is practical.

Step 6: Add the Shelves and Side Storage

The last step was to finish the cart with a few simple storage additions. I cut one shelf to size and installed it in the middle of the cart, which split the inside into two larger storage spaces. That gave me enough room for some of the tools I use often, mainly things like my drill or trim router.

After that, I added two smaller side shelves for things I like to keep close at hand, such as glue bottles and drill batteries. On the outside panels, I also mounted a few simple storage racks to hold different shop accessories — things like spring clamps, corner clamps, my table saw crosscut sled, router table, or even a wooden mallet.

That’s the nice thing about a cart like this — once the main structure is done, you can customize the outside storage however it fits your workshop. At this point, the planer stand is finished and ready to use.

TIP: Think about the tools you reach for most often before adding the side storage. It’s better to build the shelves and racks around your own workflow than to copy a layout that may not fit your shop.

Wrap-Up

This build solved a real problem I had in the workshop. My planer had been sitting on the floor for way too long, and every time I wanted to use it, it was a hassle. I had to move it around, set it up, and bend down to work. Building this cart finally gave it a proper place, while also adding some extra storage I needed anyway.

What I like most about it is that it does more than one job. It works as a DIY planer stand, a rolling tool cart, extra shop storage, and even as a small mobile work surface if there’s no planer on top. You could also swap the planer for another benchtop tool, like a belt sander, which makes it even more useful in the long run.

I didn’t bolt the planer to the tabletop, but it definitely makes sense if you want it fixed in place. And one thing I wouldn’t save money on here is the casters. They carry all the weight, and they need to lock properly so the cart stays still while the planer is running.

The best height depends on both your planer and your own working comfort. In my case, I built the stand so the planer sits at a practical height for feeding boards in and out without bending down too much. If you are building your own, it is worth checking the final height with the planer already in mind, especially if you use it often.

How to Make a Wooden Mallet (Step-by-Step DIY Guide)

A wooden mallet is one of those workshop tools you end up using all the time — tapping parts into place, nudging assemblies, seating joints, and generally moving things without damaging them. In this guide I’ll show you how to make a wooden mallet step by step, but mine isn’t just functional — I also added a few design details to make it a bit more special.

The mallet is made from beech, walnut, and Baltic birch plywood. The main structure is solid hardwood (beech + walnut), and the plywood is there mainly for the decorative pattern. Everything is glued up with wood glue.

The finished size is 32.5 cm overall length, with a head length of 16 cm and a head width of 6 cm. I also cut the sides of the head at angles, which gives it a cleaner look.

And just to be clear — you don’t have to copy the decorative parts. The patterned plywood handle and the plywood strip in the head are optional. You can follow the same process with one hardwood (or just beech + walnut) and still end up with a simple, durable mallet that does the job.

Mallet Design Notes (Size, Wood Choice, and the Optional Decorative Parts)

Before we start cutting, it helps to decide whether you want to build the mallet as a simple hardwood version, or include the decorative plywood details. The plywood patterns look great, but they’re optional — the mallet is fully functional with just beech/walnut (or even one hardwood). The key is keeping the head size comfortable (16 cm long × 6 cm wide) and leaving a little extra material during glue-up so you can square everything up cleanly before shaping.

Let’s Start Building! (before the step-by-step)

I’ll go through the build in the same order I made it: glue up the laminated blank, shape the head and handle, add the angled head faces and optional decorative inlays, then sand and oil the mallet so the beech/walnut contrast really pops.

How to Make a Wooden Mallet

Step 1: Cut the Handle Pieces (Plywood Pattern + Walnut Core)

I started with the handle first. The outside layers are made from 9 mm Baltic birch plywood, cut into small blocks that create the patterned look once they’re arranged and glued up.

First, I ripped the plywood into 15 mm wide strips — that width later becomes the “thickness” of the pattern layer. Then I crosscut those strips into 40 mm long pieces. I cut a lot of them (around 100 pieces), so I had enough for both outer layers and some extras for mistakes.

For these small repeatable cuts, a table saw + crosscut sled is perfect — you get consistent parts quickly, and it’s much safer than trying to freehand tiny pieces.

After the plywood pieces were done, I cut the walnut core for the middle of the handle. I started from a blank around 330 × 50 × 10 mm and cut it to size on the table saw. If you can, pick a darker walnut — it gives a really nice contrast against the lighter plywood pattern layers.

Tip: Cut more plywood blocks than you think you need. It saves time later and lets you pick the nicest-looking pieces for the visible areas.

Note: Tiny pieces near a spinning blade can be dangerous — use a stop block and a sled, keep your hands far from the blade, and don’t rush this step.

Step 2: Glue the Handle Blank + Prep the Tenon End (Wedge Slots)

This step is where the handle really starts to take shape. I began by gluing the plywood pieces into a herringbone pattern, one by one, to create two patterned outer panels. Once those panels dried, I flattened them using my multi-function router jig (light passes) and gave them a quick sanding.

After that, I trimmed the panels to uniform size on the table saw, then glued the full handle blank together: plywood panel + walnut core + plywood panel. With clamps on, I let it cure, then squared the blank by trimming the ends and sides on the table saw. At this point, I had a clean rectangular handle block ready for shaping.

Next, I prepped one end for the head connection. I trimmed that end narrower using a crosscut sled — this becomes the tenon that will go into the mallet head. To prevent cracking later when the wedges go in, I drilled two relief (dilatation) holes on that same end using my drill press stand. Finally, I cut two wedge slots on the table saw using my tenon jig, cutting down from the top until I reached the drilled holes. Those slots are where the wedges will expand the handle inside the head.

Tip: Flattening and squaring the handle blank now saves a ton of time later. If the blank is straight and uniform, everything that follows (head fit + shaping) is much easier.

Note: The relief holes are important — they stop the wedge slots from splitting further down the handle when you drive the wedges in.

Step 3: Shape the Handle (Final Grip)

Now I give the handle its final shape. I start by drawing a few guide lines — nothing fancy, just enough to mark where I want the grip to feel slimmer and more comfortable in the hand.

To remove the bulk quickly, I use a grinder and knock off the main corners and excess material. (If you have a band saw, that’s honestly the better option here — faster, cleaner, and way less dust.) Once the rough shape is there, I clamp the handle in my Moxon vise and use sanding sheets to refine it into the final grip shape.

This part is very personal — the “best” handle shape is the one that feels right in your hand. Take your time and keep testing the grip until it feels comfortable. After that, the handle is done and we can move on to the mallet head.

Tip: Don’t aim for perfection immediately. Get the rough shape first, then sneak up on the final comfort with sanding — it’s much easier to control.

Step 4: Build the Mallet Head + Install the Handle (Glue + Wedges)

Now we move on to the mallet head — this is where the design really comes together. I start by cutting all the head parts to size on the table saw: two main beech blocks for the head body, plus all the side pieces that build up the “decorative sandwich” on the sides (beech strips, walnut inlays, and the patterned plywood strip).

The plywood patterned strip is made the exact same way as the handle pattern (cut small plywood blocks → glue into pattern → flatten/square). Once I had all the parts ready, I did a dry fit with the handle so I could see the layout and check that everything would line up cleanly.

Then I glued the side pieces into panels and sanded them flat. After that, I glued up the head in stages: I glued one side panel to the main beech head pieces first, using the handle as spacing so the opening stays correct. Once that cured, I cleaned up any glue squeeze-out inside the opening with a chisel, then glued on the second side panel and let everything dry.

After the main head block was solid, I cut the head sides at an angle using a table saw sled to give it that cleaner, finished shape.

Finally, I assembled the mallet: I applied glue to the handle tenon and inside the head opening, inserted the handle, and drove in the wedges to lock it in place. Then I let the whole mallet cure fully before final shaping and finishing.

Note: Always clean the inside glue squeeze-out before closing the second panel. If dried glue stays inside the opening, the handle fit can become tight or uneven.

Step 5: Sand and Finish the Mallet (Final Shape + Oil)

This is the step where the mallet goes from “assembled” to “finished.” First I sand the head down to its final shape, clean up the surfaces, and break all the sharp edges so it feels good in the hand and won’t chip easily. I use a mix of an orbital sander and a belt sander to get the shape right and make the faces smooth, then I work through a few grits until everything feels clean and even.

Once the sanding is done, I oil the mallet with Belinka oil. This is the moment where everything comes alive — the beech, walnut, and plywood patterns pop, the contrast gets stronger, and the mallet starts looking like a finished piece instead of just a block of wood.

And that’s it — the mallet is finished and ready for the shop.

Note: If the surface still feels oily after a coat, wipe off the excess and give it more time to dry before adding another coat.

Wrap-Up: A Shop Mallet You’ll Use All the Time

This mallet is definitely a bit more “tuned up” the way I built it — with the plywood patterns, walnut accents, and the angled head — but you can absolutely follow the same process and make a simpler version from one solid hardwood. Either way, you end up with one of the most useful tools you can have in the shop.

A wooden mallet is perfect for any operation where you need force but don’t want to damage your workpiece — tapping joints together, adjusting assemblies, seating parts, or nudging things into place without leaving metal marks. And it’s also a great “scrap wood” project. If you’ve been building jigs, shop furniture, or cutting boards, you probably already have enough offcuts to make a really nice mallet without buying much extra material.

It’s also one of those builds that’s especially helpful early on when you’re setting up your workshop. Once you have a mallet, you’ll start reaching for it constantly — and having one that feels good in the hand (and looks great) is a nice bonus.

DIY Lumber Storage Cart (Rolling Rack for Boards + Offcuts)

If you’ve ever had offcuts and boards slowly taking over your workshop, this cart is a simple fix. I built this DIY lumber storage cart as a compact, roll-anywhere storage solution for a smaller shop — it keeps cutoffs and longer pieces in one place, and you can move it wherever you’re working and lock it in position.

The cart is made from pine (and you can absolutely use scrap sheets and leftover boards you already have). There’s no need for “nice” wood here — it’s a workshop tool. I also built it so it can be taken apart later: no wood glue, just screws, so I can disassemble it or tweak the layout if I ever want to.

The overall dimensions are 106.5 cm long × 40.5 cm wide × 72.5 cm high (including casters). Inside, it has 5 storage boxes: three smaller bins in the front for cutoffs, one larger bin in the back for bigger pieces (up to about 60 cm wide), and a side compartment for longer narrow pieces. On the bottom I used four heavy-duty locking casters, so it rolls easily and stays put when needed.

Cart Layout and Capacity (What Fits Where)

Before you start cutting, it helps to think about what you actually want to store. This cart is designed for a smaller workshop, so the layout is all about keeping things sorted without taking up a lot of floor space. The front boxes are for small cutoffs you grab all the time, the back box is for larger pieces and short sheets (up to about 60 cm wide), and the side compartment is for longer narrow stock like sticks and strips.

If you want to customize it, the easiest tweaks are the box heights and the side compartment width — you can adapt those to the offcuts you generate most. Just keep the heavy stuff lower in the cart so it stays stable on the casters.

Let’s Start Building!

This is a quick build — you can realistically assemble it in a day if you have the wood cut and ready. I’ll go step-by-step through the frame, the storage boxes, and the caster base, and I’ll point out the few spots where spacing and squareness matter most so the cart rolls straight and everything fits cleanly.

How to Make a DIY Lumber Cart

Step 1: Build the Cart Base (Base Panel + Back Supports)

I started by marking out the base panel and cutting it to 105 × 40 cm on the table saw. Then, using the table saw again, I cut two uniform strips: one for the back bottom support and one for the back top support (these will stiffen the back and help tie the cart together).

To attach the back bottom support, I clamped it in place first to keep everything aligned, then rotated the base so I had access from underneath. After that I screwed it in from the bottom. I’m not using glue anywhere on this build — just screws — because I want the option to disassemble the cart later if I ever need to modify it or move it.

Tip: Pre-drill your screw holes and countersink/flush the heads. It prevents splitting and keeps the bottom surface smooth so the cart sits flat on the casters.

Step 2: Cut the Inner Dividers + Start Building the Boxes

Next I cut the inner stands/dividers to size. Most cuts were done on the table saw, and for the angled cut I used my circular saw with a straight edge guide to keep it clean and repeatable.

Once the dividers were ready, I positioned them on the base and used corner clamps to hold everything in place while I fastened them. Just like the base, I’m using screws only (no glue), so I predrilled all holes and made sure the screw heads sit flush. I repeated the same process for all three dividers: clamp → check alignment → predrill → screw into the base and the back bottom support.

After that, I rotated the workpiece and attached the back upper support. At this point I only secured the outer dividers — I left the middle divider loose for now so I could fine-tune spacing before locking everything in.

Note: Leaving the middle divider loose for a moment is a good move. It’s easier to fine-tune spacing now than to fight it after everything is fully screwed down.

Step 3: Attach the Front Panel (Close the Case)

This step is pretty straightforward. I cut the front panel to 100 × 28 cm using my table saw sled, positioned it on the front of the cart, and clamped it in place so it couldn’t shift. Then I predrilled and screwed it on — same approach as before: no glue, just screws, with the heads sitting flush.

Once the front panel is attached, the main “case” of the cart is basically done and everything starts to feel solid.

Tip: Clamp the panel tight and check it’s sitting flush before you drive screws — if it creeps even a few millimeters, the whole front can end up slightly skewed.

Step 4: Build and Install the Inner Dividers (Box Components)

Now I made the inner divider pieces that form the actual storage “boxes.” I cut everything to size using my crosscut sled for repeatable square cuts, and a straight edge guide where it helped keep longer cuts clean.

Instead of assembling everything inside the cart piece-by-piece, I built two divider components first: I attached the dividers to the back supporting panel with screws, which gave me two solid “modules.” Then I slid those modules into the cart case and fastened them from the sides with screws.

This is also the moment where it really helps that I left the center divider loose earlier — you can fine-tune the spacing so everything fits nicely before locking it in.

On top of that, I added one more back support. It stiffens the cart, but it’s also practical: it gives stored boards a back “stop” so pieces don’t slide or fall out the rear of the cart.

At this point the cart is basically done — the only thing left is adding the casters.

Tip: Pre-assemble divider “modules” outside the cart if you can. It’s easier to keep everything square on the bench than fighting alignment inside the case.

Step 5: Install the Casters (Reinforce + Roll and Lock)

For the last step, I turned the cart upside down and added two reinforcing wooden strips to the bottom. These give the casters more material to bite into and help spread the load, especially once the cart is full of wood.

After that, I mounted the casters onto the reinforcing strips. I used locking casters (with arretation) on the front so I can lock the cart in place when needed. The back casters don’t have locks — the back side is usually against a wall anyway, so I don’t really have easy access there. (If you want, you can absolutely use locking casters on all four corners.)

At this point the cart is finished. If you want to make it a little nicer to use, this is also a good moment to do a quick sanding pass and break the sharp edges.

Tip: If you’re storing heavier boards, don’t cheap out on casters. A cart like this is only as good as its wheels — go for heavy-duty casters that roll smoothly and don’t flex under load.

Wrap-Up: A Simple Build That Makes Your Shop Feel Bigger

This is a pretty simple project, but it’s one of those workshop builds that pays off immediately. If you do any woodworking at all, you’ll end up with a constant pile of offcuts, strips, and “maybe I’ll need this later” pieces — and without a place for them, they just spread across the shop. This cart fixes that by giving everything a home and keeping your floor and benches a lot cleaner.

I also like that it’s built with screws only — no glue — so if you ever want to change the layout, move it, or rebuild it later, you can disassemble it without destroying the cart. And with the heavy-duty casters, you can roll it wherever you’re working and lock it in place when needed.

If you’re building up your workshop, this is one of those “must-have” projects that’s especially useful early on — it helps you stay organized while you’re still collecting tools, materials, and building more shop storage.

I often use beech or oak for runners, pins and stops—they slide well and last much longer than softwood or MDF.

5. Softwood (Pine, Spruce, Fir)

Why it’s okay sometimes:

Cheap and available
Great for prototyping or temporary jigs
Easy to cut, drill, glue

Downsides:

Warps easily
Doesn’t stay square over time
Prone to splitting

Best for:
Quick glue-ups, test builds, or parts that don’t need precision

2. Other Useful Materials for Jigs

While most woodworking jigs are built from plywood or MDF, there are a few other materials that can really level up your builds—especially for runners, fences, inserts, or specialized applications.

UHMW Plastic (Ultra-High Molecular Weight Polyethylene)

What it is: A low-friction, wear-resistant plastic ideal for parts that slide or rub against other surfaces.

Why it’s great:

Doesn’t swell or warp
Glides smoothly in miter slots (no lubrication needed)
Extremely durable over time
Won’t damage tools if contacted accidentally

Best for:

Table saw sled runners
Sliding panels and stops
Non-stick contact surfaces

Honestly, I don´t use UHMW that much, but if I were it would be for runners—it’s more stable than hardwood and requires almost no maintenance, especially in builds like my table saw crosscut sled where smooth movement really matters.

Acrylic (Plexiglass)

What it is: A transparent plastic sheet that cuts cleanly and stays flat.

Why it’s great:

See-through—great for visibility during routing
Smooth and stable
Available in many thicknesses
Can be laser-cut or routed precisely

Best for:

Router baseplates
Circle jigs
Alignment tools
Top plates where visibility is helpful

Anywhere you want to have good visibility and see though.

Aluminum (Extrusions or Flat Bar)

What it is: Lightweight metal commonly used in T-track systems and jig fixtures.

Why it’s great:

Straight, strong, and rigid
Doesn’t warp or bend under normal stress
Works well for fences, rails, and guides
Compatible with knobs and bolts for adjustment

Best for:

Fence rails
Track saw setups
Adjustable stops and arms
T-track systems for clamps

If you’re making a jig that needs adjustability or repeatable movement, aluminum track and knobs are hard to beat.

Not all wood or sheet material is jig-worthy. Some options might seem good at first glance—cheap, easy to cut, readily available—but they can cause more frustration than they’re worth.

Here are the materials I recommend avoiding (or using with caution) when building woodworking jigs:

Particle Board

Why not:

Crumbles easily, especially at screw points
Poor edge strength
Prone to chipping, splitting, and delaminating
Doesn’t hold fasteners well

Where it fails:
Anything that needs precision, repeatable movement, or clamping pressure

Warped or Twisted Plywood

Why not:

A flat base is everything when it comes to jigs
Warped material introduces inaccuracy from the start
Hard to clamp square and may never sit flush

Tip:
Check sheet goods by laying them flat on a known level surface. If it rocks or bows—skip it.

Reclaimed Softwoods (Unless You Know What You’re Doing)

Why not:

Can contain hidden nails, screws, or voids
Often inconsistent in thickness or grain structure
Prone to warping if not kiln-dried

Use only if:
You’ve milled them flat and know they’re clean, straight, and stable

I’ve tried using all three of these at some point. And it is a lottery. Sometimes it works, and sometimes it doesn’t. You might end up with a great jig or you might end up remaking it a week later. It’s just not worth the shortcut.

Use MDF or HDF for Templates and Disposable Guides

MDF is perfect for routing templates, dado guides, sliding components, and any quick layout jig where precision matters but long-term durability doesn’t. I use MDF when I need something fast and clean, knowing I can always rebuild it if it wears out.

Use UHMW or Hardwood for Sliding Runners

If your jig needs to slide in a miter slot or across a fence, don’t use softwood—it wears out fast. UHMW plastic or straight hardwood like maple works best here. It holds its shape, moves smoothly, and won’t wobble after a few uses.

A table saw spline jig is an accessory, a jig, specifically tailored for table saws, designed to assist woodworkers in creating splines – those thin decorative inserts or reinforcements for mitered corners. Splines are primarily used to strengthen and beautify mitered joints, and corners in frames, boxes, and other woodworking projects. The jig ensures the workpieces are stably anchored in the accessory while the sled glides across the saw and cuts through the material.

There are a couple of common methods to cut splines on a table saw. One approach uses a jig that moves along the table saw’s fence, while another uses the miter slots, working like a sled. Let’s take a look at these two:

1. Fence-Based Spline Jig

This jig attaches to the table saw fence and glides over it. To set the cut position, just adjust the fence closer or further from the saw blade. Insert your frame into the jig, lock it, and you’re good to go.

Works for both small and large picture frames.
Quick and straightforward setup using the top of the fence.
Compact design.

Best for frames; not ideal for boxes or cabinets.

2. Miter Slot Spline Jig

Think of this as a sled that moves using the table saw’s miter slots. It’s a bit bigger, kind of like a cradle, perfect for larger pieces. You can adjust the cutting position by setting stoppers on the jig.

Suitable for frames, boxes, and even small cabinets.
User-friendly setup.

Might not work well for very large frames.
Takes up more space.

Let's Start Building!

Building a miter slot spline cutting jig involves making the base (which is installed on the sled’s front fence), and a V-shaped cradle to accommodate the workpieces. This design is an add-on for a table saw crosscut sled. All the parts can be cut on a table saw, with a few minor adjustments using a router or a jigsaw.

The jig is made of plywood (9 and 12mm) and can be attached to the sled’s fence either with t-slot bolts or t-slot clamps. It can accommodate wood pieces up to 80cm in length (possibly more). Although the overall dimensions of the workpiece are what truly matter.

• Total Dimensions: 340mm x 230mm x 95mm (13.39″ x 9.06″ x 3.74″)
• Attachment: T-Track using T-track bolts or T-track clamps

How to Make a Spline Jig for Table Saw

Step 1: Build the Cradle

Start by cutting two plywood boards to these dimensions: 115mm x 300mm x 9mm. I used a table saw sled and a push block to get these cuts. Once cut, join the boards at a right angle using clamps and glue.

TIP: While you could angle the board edges at 45 degrees for joining, it’s not essential for this jig. Your table saw blade is tall enough for the task. This adjustment is more relevant if you’re making a jig for a router since router bits aren’t as long as saw blades.

Step 2: Build the Jig Base

Begin by sizing two plywood boards to 100mm x 320mm x 12mm. Next, with the help of a miter sled, cut eight rectangular support pieces: four of them should be 50x50mm, and the other four should be 25x25mm. Using the miter sled ensures that you achieve perfectly angled isosceles 45-degree triangles.

TIP: Stick some painter’s tape on the wood before cutting the supports. It’ll give you cleaner cuts.

Attach the support pieces to the base using glue. Place the larger supports on the outer edges and the smaller ones towards the inside. Use a square to ensure the supports stand at a right angle to the base. Remember to avoid the center of the boards, since that’s where you’ll be cutting the kerf later on.

After securing the support pieces to the bases, attach the cradle on top. Set the cradle upright on your workbench and fit the base pieces around it.

TIP: Use clamps to keep one base piece steady, then position the cradle alongside it.

Step 3: Make the Fence Attachment

Cut the attachment board to the specified measurements (115mm x 300mm x 9mm). Next, route out 2 slots for the larger supports. These slots will allow the supports to slide in, creating an overlap between the attachment board and the jig’s base. This overlap provides enough surface for both glue and screws.

Drill two 8mm holes in the attaching piece, aligning with the t-track on the table saw sled fence. Apply glue on the overlapping area, align the jig with the fence, and fix it to the attachment piece. Let the glue set. Once dry, reinforce the boards with screws making sure the heads sit flat against the board.

Step 4: Cut the Kerf

Mount the spline jig on the table saw sled using either bolts or t-track clamps. Lift the saw blade to about 2 cm high, then turn on the table saw. Carefully make the cut. For neater and more accurate cuts, consider using painter’s tape.

How to Cut Splines on a Table Saw

Using a spline jig on a table saw is the most effective way to cut splines. This tool allows you to create splines in picture frames, boxes, cabinets, and other wooden items. Here’s a simple step-by-step guide to cutting splines in a wooden box, though the process is similar for other wooden pieces. Use a flat tooth blade for the cuts. The wooden strips will align perfectly leaving no spaces at the ends.

Position the jig on the table saw and slide the box into the jig.
Set the side stoppers to mark the spline’s exact location and clamp them securely.
Adjust the blade height to ensure the cut doesn’t go completely through the joint. The depth will vary based on the corner’s thickness.
Power up the saw and push the jig through the blade.
Flip the box and repeat for all four corners.
Adjust the stopper to add more splines.

To finish your box, first apply glue to the splines and slide in thin wooden strips. It’s a good idea to choose strips slightly narrower than the splines because they can expand with the glue. Wait until the glue dries, trim any sticking-out parts with a saw, and smooth out the box corners using a sander. To make the spline visually pop-up, consider using wooden strips that have a different color than the box itself.

TIP: You can also make some creative splines by tilting the saw blade to 45 degrees.

Making a simple tapering jig involves making the main board, the t-tracks, and the adjustable fence.

For the base, I used a plywood board, and the stop block is made of plywood scraps. The fence is made of spruce wood and should be slightly thicker to provide sufficient support for the material cut.

How to Build a DIY Table Saw Taper Jig (Step-by-Step)

Step 1: Cut the Base

Rip and crosscut the plywood base to the desired dimensions (300mm x 600mm x 12mm). Then draw the t-slots on the base and cut them out using a trim router.

Step 2: Cut the T-Slots

Cut a wider shallow slot deep enough to fit the bolts’ head and then use a straight router bit or a spiral bit to cut a groove all the way through in the center of the slot. Cut a t-slot on both sides of the board.

NOTE: Make sure the head of the bolt is sunk and does not protrude above the surface.

Once you’re done, the bolt’s head should snugly fit into the track, allowing it to slide with ease

Step 3: Build the Fence

Cut the fence to size (80mm x 600mm). Draw two t-slots along the centerline of the fence and cut them out (I couldn’t use a dado jig to route the slots since the fence is quite narrow, instead, I used my multi-function router base). Once finished sand the edges of the slots and the fence to get rid of splinters.

TIP: Instead of cutting one long line, opt for cutting two separate lines with some space in the middle. This approach will enhance the fence’s strength, preventing any bending or warping issues.

You can use these two long t-slots in the fence for multiple purposes. They’ll serve as attachment points for securing the fence to the base and also allow you to mount both the hold-down clamps and the back stopper conveniently.

Step 4: Make the Stop Block

Cut two plywood strips and join them together using glue and screws. Then drill a hole in the center of the longer piece for attachment.

Now you can assemble all the pieces together. First, attach the hold-down clamps and the stop block to the fence. Then use toilet bolts and wooden knobs to attach the fence to the base. The hold-down clamps hold the workpiece in place securely, while the back stopper helps with the positioning of the workpiece.

How to Cut a Taper on a Table Saw

Here are the steps on how to cut a taper on a table saw, explained in a few simple points:

Place the taper jig on the table saw, aligning it between the fence and the table saw blade, ensuring the jig’s edge is flush with the inside edges of the blade teeth.
Lock the ripping fence in position and check that the taper jig moves smoothly without any obstructions.
Move the jig away from the base and draw a cutting line on the workpiece.
Position the workpiece on the base so that the drawn line aligns with the edge of the base.
Adjust the stop block if needed and secure the workpiece with clamps.
Start the saw, keep your hand and fingers safely away from the blade, and guide the jig against the table saw fence while slowly moving forward.

TIP: If you need to cut multiple faces on a leg, rotate the workpiece and use the stop block to maintain the same position. Then clamp down the leg again, and safely make the cut. Use sandpaper to smooth the edges.

In this Moxon vise, the jaws are constructed from Baltic birch plywood. While this Moxon vise utilizes handmade handles, it is worth noting that pre-made cast wheels can also be used with great success.

How to Build a DIY Moxon Vise

Step 1: Cut the Jaws

When making a Moxon vise, the first step is to make the jaws. Start by cutting 6 plywood pieces, with 3 pieces measuring 12mm x 100mm x 480mm for the front jaw and 3 pieces measuring 12mm x 100mm x 600mm for the back jaw.

You can use a circular saw straight-edge guide to make the cuts as I did, but a table saw would make the process much easier. Once the pieces are cut, glue them together and wait until the front and back jaws are fully dried before moving on to the next step.

OPTIONAL:
If you want to add a decorative touch to your Moxon vise like I did, you can create a herringbone pattern plywood layer for the front jaw. To make this pattern, cut several plywood strips and then cut them into 50mm pieces.

Arrange the pieces so that the edge of the plywood faces upward and glue them together in a herringbone pattern. To ensure a regular pattern, use a simple straight-edge jig with clamps to fix the pieces in position.

Wait until the panel is fully dried, and then cut off the edges to fit the front jaw.

What is a herringbone pattern?

A herringbone pattern is a decorative pattern that consists of a series of parallel lines that are arranged in a zigzag pattern. It is commonly used in woodworking and flooring to create a visually appealing effect. The name “herringbone” comes from its resemblance to the bones of a herring fish.

After the herringbone panel is fully dried, it needs to be flattened to achieve a smooth surface. This can be done using a router flattening jig or a thickness planer. Cut it to size and then glue it onto the front jaw of the vise.

Step 2: Drill Holes for the Threaded Rod

Align the front jaw with the back jaw, and use a square and a marking gauge to mark the positions of the holes. It’s best to mark the holes either from the bottom of the jaw or the top so that the holes are perfectly aligned.

Next, use a drill press stand to drill the holes in the back and front jaws. After that, use a chisel to clean out the remaining material from the front jaw to create an oval shape. This oval shape will allow you to tighten pieces in the vise at an angle.

Step 3: Prepare the Jaws for the Screws

Put the threaded rod through the hole in the back jaw and mount a nut on the rod. Use the nut as a reference to mark a hexagon shape on the jaw and use a chisel to cut it out. Make sure the nut fits cleanly in the hole.

After that, cut out a square on each side of the back jaw. These cutouts will be used to clamp the Moxon vise to the workbench.

Step 4: Make the Vise Spindle

To create the vise spindle, preferably use a solid piece of wood (40x40x40mm). I did not have one so I had to cut and glue several pieces of wood together.

Then, mark the center of the wood piece and drill a 10mm hole for the threaded rod. The depth of the cut should be around 20mm. Rotate the piece and drill an 8mm hole through for the steel handle. Sand the edges to ensure a smooth finish.

Next, apply epoxy on the threaded rod and insert it into the drilled hole (10mm). Allow the epoxy to fully cure before inserting the 8mm steel rod (handle). Optionally, you can add protective wooden caps on the ends of the rod.

TIP: Optionally, you can apply epoxy to fix the steel rod in position

Step 5: Finish the Front Jaw

To finish the front jaw, round the edges of the plywood and apply a coat of varnish or other protective finish to enhance the herringbone pattern’s aesthetic appeal and add an additional layer of protection.

I am using spray adhesive which not only adds protection to the surface but also leaves a glossy finish once it dries. (Yes, spray adhesive. It may sound weird, but it does the job)

Step 6: Assemble the Moxon Vise

To assemble the Moxon vise, begin by inserting the nuts into the holes in the back jaws. Next, take the spindles and insert them through the holes in the front jaw and screw them into the nuts in the back jaws to tighten both the front and back jaws together. This will create the clamping mechanism of the vise. Make sure to tighten the spindles firmly to secure the workpiece in place.

How to Use a Moxon Vise

Using a Moxon vise is simple and it can be a great help in the workshop. Follow these steps to set up and use a Moxon vise:

Place the Moxon vise on a workbench and use hold-down clamps to securely fix it in position.

Insert the workpiece and tighten it in the jaws. Make sure it is securely fixed but don’t overtighten the vise as it may cause damage to the workpiece and the vise.
Depending on where you place the workpiece in the vise, you may need a counter piece to ensure it is well secured and the vise is not skewed.
